Structural optimization for the thermal conductivity and thermal cycling behavior in thermal barrier coatings and analysis of thermomechanical properties by computational investigation

The microstructure affects the service life and performance in thermal barrier coatings (TBCs). A series of yttria-stabilized zirconia (YSZ) coatings with embedded micro-agglomerated particles (EMAP) are prepared using plasma co-spraying technology. The thermal conductivity and thermal cycling behavior between EMAP coatings with various transfer speeds and traditional YSZ coating are explored. Experimental and finite element simulations are conducted to explore the effect of pore structure characteristics on the thermomechanical properties of coatings. Results show that the thermal conductivity of EMAP coatings is lower than that of traditional YSZ coating, with EMAP coating deposited at 200 mm/s transfer speed having the lowest thermal conductivity. The thermal cycling life of EMAP coatings at transfer speeds of 600 mm/s and 800 mm/s is improved by 20.00 % and 58.33 % compared to traditional YSZ coating. This paper suggests the mechanism of excellent thermal insulation and service life of porous coatings.

Molten salt corrosion behavior of laser remelted PS-PVD YSZ thermal barrier coatings

Molten salt from the service environment leaches Y2O3 from yttria-stabilized zirconia (YSZ), threatening the security of thermal barrier coatings (TBCs). In this study, we compared the molten salt corrosion resistances of YSZ coatings prepared via plasma-spraying physical vapor deposition (PS-PVD) before and after laser remelting. At 1000 °C, the molten salt reacted with YSZ particulates in the PS-PVD YSZ coating and infiltrated the gaps between quasi-columnar crystals, resulting in phase transition of the coating and column breakage. A dense glazed layer was formed on the YSZ coating surface after remelting by the low-energy-density laser, which prohibited the penetration of molten salt and improved the hot corrosion resistance of the YSZ coating. By contrast, the failure of the high-energy-density laser-treated YSZ coating was accelerated due to the significant interfacial stress from the thick glazed layer and volume expansion caused by the corrosion products. Our investigation revealed the structural evolution of the PS-PVD YSZ coating under hot corrosion conditions, emphasized the role of laser remelting, and could serve as a guideline for TBCs modification.

Thermal conductivity prediction of Al[formula omitted]O[formula omitted]-doped tetragonal YSZ coatings using deep learning

Thermal barrier coatings, including Al2O3-doped tetragonal yttria-stabilized zirconia (t-YSZ) coatings are vital in diverse applications. Thermal conductivity is a key property, but prediction often requires some complex experiments. In this study, a novel dual-structure feature extraction coupled with a multi-scale attention fusion network (RCFNet) is introduced for accurate thermal conductivity prediction using electron backscattered diffraction (EBSD) microstructure images. The method requires minimal data, and the result shows high accuracy with a Mean Square Error (MSE) of 0.003 W(m⋅k)−1 and an R-squared (R2) value of 0.81. Furthermore, the model reveals specific correlations between microstructural characteristics and thermal conductivity, facilitating rapid structure selection for specific thermal conductivity.

Plasma-sprayed bulk-like yttria-stabilized zirconia coatings for solid oxide fuel cell electrolytes based on liquid-phase sintering-induced interfacial healing

To achieve a coating density meeting the solid oxide fuel cell (SOFC) electrolyte requirements of high gas tightness and ionic conductivity, in this study, a new interface healing densification process based on a liquid-phase sintering induction mechanism was conducted on plasma-sprayed 8 mol% Y2O3-stabilized ZrO2 (8YSZ) coatings. Using Fe2O3 and Bi2O3 as healing additives, metallurgical healing of unbound interfaces was achieved by impregnating the additives into the gap interfaces, followed by liquid-phase sintering at 1200 and 1050 °C. After healing, the YSZ coating exhibited a dense bulk-like microstructure with a significant reduction in the gas leakage rate by two orders of magnitude, and the oxygen ion conductivity of the coating was significantly increased. The YSZ coating healed with the Fe2O3 additive showed an oxygen ionic conductivity nearly one order of magnitude higher than that of the as-sprayed coating, reaching more than 80% of the value of the high-temperature-sintered YSZ bulk.

Influence of chemistry and surface roughness of various thermal barrier coatings on the wettability of molten sand

High temperature wettability experiments were carried out to investigate how chemistry and surface roughness affect wetting characteristics of molten sand several promising thermal/environmental barrier coatings. Contact angle experiments were performed on varying as-sprayed and polished yttria-stabilized zirconia (YSZ), rare-earth oxide-YSZ (REO-YSZ), and rare-earth silicate coatings subjected to molten synthetic sand at 1260 °C. The results showed that the spreading rate of molten sand was higher on silicate-based environmental barrier coatings (~60°/min) than on Zr-based thermal barrier coatings (~25°/min). Increased surface roughness had opposite effects on the wettability depending on the reactivity of the coatings. Wettability decreased on coatings such as YSZ (which did not react with sand) but increased for REO-YSZ coatings (which formed reaction products with sand). It was found that while the REO-YSZ coatings were able to promote formation of the apatite that performed as a sealing layer to reduce further infiltration, molten sand wetting increased. YSZ was found to have greater wetting resistance in the roughened state while the REO-YSZ coatings had greater wetting resistance in the polished state. Surface energy, microstructure, and molten sand penetration also play a key role in the wetting kinetics and are discussed. This work reveals the dependency of chemistry and surface roughness on influencing the “sandphobicity” (analogous to hydrophobicity) of a material and provides insights for optimizing these variables to realize more “sandphobic” coatings.

SEM-Guided Finite Element Simulation of Thermal Stresses in Multilayered Suspension Plasma-Sprayed TBCs

This study presents novel insights into thermal stress development and crack propagation mechanisms in single- and multilayered suspension plasma-sprayed (SPS) coatings of gadolinium zirconate (GZ) and yttria-stabilized zirconia (YSZ), thermally treated at 1150 °C. By combining image processing with finite element simulation, we pinpointed sites of high-stress concentration in the coatings, leading to specific cracking patterns. Our findings reveal a dynamic shift in the location of stress concentration from intercolumnar gaps to pores near the top coat/thermally grown oxide (TGO) interface with TGO thickening at elevated temperatures, promoting horizontal crack development across the ceramic layers. Significantly, the interface between the ceramic layer and TGO was found to be a critical area, experiencing the highest levels of both normal and shear stresses. These stresses influence failure modes: in double-layer SPS structures, relatively higher shear stresses can result in mode II failure, while in single-layer systems, the predominant normal stresses tend to cause mode I failure. Understanding stress behavior and failure mechanisms is essential for enhancing the durability of thermal barrier coatings (TBCs) in high-temperature applications. Therefore, by controlling the interfaces’ roughness along with improving interfacial toughness, the initiation and propagation of cracks can be delayed along these interfaces. Moreover, efforts to optimize the level of microstructural discontinuities, such as intercolumnar gaps and pores, within the creaming layer and close to the TGO interface should be undertaken to reduce crack formation in the TBC system.

Preparation, thermophysical properties, and thermal shock resistance of Yb2O3-doped YSZ coatings

The yttria-stabilized zirconia (YSZ) coatings were doped with various concentrations of Yb2O3 to build a multi-component solid solution system. The effects of concentration on the phase composition, microstructure, phase stability at high temperatures, thermal conductivity, thermal expansion, fracture toughness, elastic modulus, and other thermophysical properties of the coatings were systematically analyzed. Furthermore, the mechanism through which Yb2O3 doping impacts the thermal shock resistance of YSZ coatings was elucidated. The results reveal that doping with Yb3+, which has a similar radius to Zr4+, allows the YSZ coatings to retain the tetragonal phase structure at low doping concentrations. The Yb2O3 doping can reduce the thermal conductivity of YSZ coatings due to replacement atom and oxygen vacancy defects enhancing phonon scattering and decreasing the mean free path of phonons. The 1YbYSZ coating demonstrates better thermal shock resistance owing to its high CTE and high fracture toughness resulting from its tetragonal phase, high elastic modulus and high grain boundary density. The Yb2O3 doping can form defect clusters and increase the cation diffusion path due to oxygen vacancies, which inhibits the uneven diffusion of Y3+. Therefore, Yb2O3-doped YSZ coatings demonstrate remarkable phase stability at high temperatures of 1700 °C.

Improvement of CMAS resistance of laser glazed and nano-modified YSZ thermal barrier coatings

The present investigation used atmospheric plasma spray (APS) as a method for the production of thermal barrier coatings composed of Yttria-stabilized zirconia (YSZ). A CO2 laser was used to remove surface cracks from the YSZ coatings' surface. Several parameter variations were applied to generate laser-glazed tracks on the coating surface, resulting in an impure surface microstructure with excellent surface properties. Scanning electron microscopy was utilized to analyse the tracks' microstructure. The optimal laser parameters were determined to be 77.7 W laser power, 215 mm laser distance, and, 120 mm s−1 scanning speed based on microstructural characteristics. Once the laser parameters had been optimized, a whole coating surface was laser glazed. In order to ascertain the impact of laser glazing, stability analysis, fracture toughness, and hardness evaluations were conducted on both unglazed and laser-glazed coatings. The growth of a network of cracks was seen on the surface. The surface roughness exhibited a reduction of about tenfold in comparison to the unglazed YSZ. The presence of the monoclinic ZrO2 phase within the coating structure was successfully eradicated. The laser glazing process resulted in enhancements to both the fracture toughness and surface hardness of the coating. Despite the fact that the gaps and imperfections on the coating surfaces were repaired during laser glazing, some cracked structures nonetheless appeared. Nano YSZ was deposited on laser-glazed surfaces by the electrophoretic method in order to eliminate cracks from laser-glazed surfaces. The experimental results obtained from conducting calcium-magnesium-alumina-silicate (CMAS) and hot corrosion tests on laser-glazed coatings indicate that the use of nano YSZ filler leads to a significant reduction in salt penetration during both glassy melt and hot corrosion processes.

Investigation of Corrosion Resistance of YSZ Coating with Sacrificial Aluminum Oxide Protective Layer against CMAS and Composite Corrosives

An Al film was deposited onto the surface of yttria-stabilized zirconia (YSZ) coating using magnetron sputtering, followed by in situ oxidized to form Al2O3, referred to as Al2O3-YSZ (A-YSZ). The corrosion behavior of the A-YSZ coating against the attacks of calcium–magnesium–aluminum–silicon (CMAS) and a composite corrosive agent containing salt (NaVO3/Na2SO4/NaCl) and CMAS (CMAS + salt). Results demonstrate the excellent resistance of the investigated coating to the corrosion of CMAS and CMAS + salt. The Al2O3 layer plays a crucial role as sacrificial protection in effectively isolating the composite corrosive agents, substantially extending the service life of YSZ coatings. NaVO3, Na2SO4, and NaCl promote the formation of high-melting-point products, reducing their penetration into the YSZ layer. The reaction mechanisms of Al2O3 with CMAS and CMAS + salt were clarified.

Role of nano‐zones in enhancing the performance of YSZ coatings under thermal shock conditions

AbstractThermal barrier coatings have been widely employed in high‐temperature turbine blades to enhance their resistance against corrosion, oxidation, and foreign object damage. Yttria‐stabilized zirconia (YSZ) coatings, both conventional and nano‐structured, exhibit distinct characteristics. Notably, nano‐structured coatings demonstrate remarkable reductions in oxygen permeability and thermally grown oxide (TGO) layer thickness owing to the presence of nano‐zones (NZs). This paper focuses on elucidating the formation mechanisms, dispersion patterns, and behavior of NZs under varying conditions. Furthermore, it investigates the shock resistance performance of YSZ coatings subjected to furnace heating and water quenching. The findings reveal that the incorporation of NZs effectively restricts oxygen penetration and TGO growth and significantly enhances the overall performance of the coatings.

Fracture toughness of freestanding plasma sprayed yttria stabilized zirconia coatings via in situ tensile experiments

Tensile response and fracture toughness of the freestanding atmospheric plasma spray 8YSZ coatings was investigated using in situ high resolution optical full-field strain measurement. The elastic properties obtained directly from the tensile experiments were employed in computing the critical mode-I stress intensity factor. Comparison between the fracture toughness values computed from specimen geometry and J-integral via displacement field around the crack tip showed small differences on single edge notched tensile (SENT) specimens to extract their intrinsic mode-I fracture toughness. Two kinds of coatings having different porosity were studied to obtain stress-strain response and compute effect of porosity on mode-I fracture toughness. The samples were fabricated by depositing the coatings on, un-notched and pre-notched substrate templates, and then carefully separating the coatings by acidic dissolution of the substrate. High resolution in situ deformation of the coatings was captured for both tensile and SENT specimens using digital image correlation method combined with an in-house designed microtensile stage. The deformation from the specimen surface was used to obtain elastic material properties under uniaxial tension, which are then used to compute the energy release rate by the path independent J-integral. The critical stress intensity factors calculated from SENT geometry for the low and high porosity coatings were found to be 1.23 ± 0.21 MPa-m0.5 and 0.67 ± 0.12 MPa-m0.5, respectively. In addition, considering the experimental observation of nucleation and propagation of a crack from the notch tip before catastrophic failure, the J-integral based calculation of the critical fracture toughness values were 1.37 ± 0.19 MPa-m0.5 and 0.5 ± 0.1 MPa-m0.5, for the low and high porosity coatings, respectively. As the crack always nucleates from the notch before complete fracture, it can be concluded that the J-integral based method is accurate and suitable for finding the fracture toughness in porous coatings.

A Direct Laser Sintering Approach for the Electrophoretic Deposition Overlay of Yttria-Stabilized Zirconia on the Surface of a Thermal Barrier Coating System

The laser sintering process and modification of yttria-stabilized zirconia (YSZ) coatings subjected to electrophoretic deposition (EPD) on YSZ air-plasma-sprayed (APS) thermal barrier coatings (TBCs) were investigated. A Ni-based superalloy was plasma-sprayed using yttria-stabilized zirconia (YSZ) to create a thermal barrier coating with a 400 μm thickness. The electrophoretic deposition (EPD) technique was used to deposit the nanopowder of YSZ on the surface of YSZ TBCs. In this study, a technology based on the direct sintering of a green EPD layer using a laser beam was employed. The best conditions for the deposition overlay of the YSZ coating using a DC current were obtained with an applied voltage of 40 V, deposition time of 5 min, and suspension concentration of 10 g/L. Iodine was added to the solutions as a stabilizing agent. To overcome the problems of high sintering temperatures, laser sintering was adopted as a new approach. The microstructures of all the specimens were studied using field emission scanning electron microscopy (FESEM) with energy-dispersive X-ray spectroscopy (EDS) analysis. Surface roughness was investigated using atomic force microscopy (AFM) analysis and the central line average (CLA). The direct laser sintering (DLS) process for the EPD overlay on the surface of the TBCs caused a reduction in surface roughness and porosity, and improvements in the microstructural and mechanical properties of the surface coatings were observed.

Effect of Top-Coat Thickness and Interface Fluctuation on the Residual Stress in APS-TBCs

This study focused on the numerical simulation of the distribution of residual stress in yttria-stabilized zirconia (YSZ) coatings prepared with atmospheric plasma spraying (APS). We particularly investigated the stress distribution around the interface between the top coat and bond coat. During thermal spray deposition, droplets and particles deposit on the substrate in a complex manner, causing interface waviness and non-uniform stress distribution. Therefore, residual stress is an important consideration when preparing thermal barrier coatings (TBCs). Residual stresses directly affect the performance of bond coats (BCs) and ceramic top coats (TCs). To accurately evaluate residual stress, we considered interface waviness and the thickness of the ceramic top coat and conducted a detailed analysis of stress distribution. The results show that compressive stress exists at the TC/BC interface, which may be caused by the mismatch in the thermal expansion coefficient between the YSZ top coat and the substrate, potentially leading to coating delamination. Moreover, the residual stress at the TC/BC interface significantly increases with an increasing YSZ thickness. When the top-coat thickness exceeds 300 μm, stress concentration and failure of the coating are likely to occur. Meanwhile, the optimized thermal spray experiment results confirm that the residual stress at the BC/YSZ interface of the thermal barrier coating is tensile stress, with a maximum value of 155 MPa, which is consistent with the finite element calculation results. Furthermore, the failure modes of TBCs with rough interface conditions are discussed in detail. Our research provides important guidance for TBC design and optimizing their performance.

CMAS Corrosion Behavior of Nanostructured YSZ and Gd-Yb-Y-Stabilized Zirconia Coatings

With the development of industry, the operating temperature of aero engines and gas turbines continues to increase; developing thermal barrier coatings (TBCs) with superior resistance to CaO-MgO-Al2O3-SiO2 (CMAS) corrosion has become a prominent research focus. In this study, atmospheric plasma spraying (APS) was used to prepare yttria-stabilized zirconia (YSZ), nanostructured yttria-stabilized zirconia (n-YSZ), and Gd-Yb-Y-stabilized zirconia (GYYSZ) coatings. The effects of CMAS exposure on the microstructure, chemical composition, phase transition, and microhardness of the coatings were investigated. Comparative analysis revealed that both phase transition and exfoliation occurred in corroded YSZ and n-YSZ coatings, with n-YSZ exhibiting more pronounced changes. In contrast, GYYSZ coatings remained stable without phase transition and exhibited a smaller increase in microhardness (270 HV0.3). Consequently, doping Gd/Yb/Y elements into ZrO2 can improve the performance of TBCs.

The hot corrosion resistance of APS YSZ coatings micro glazed via an ultraviolet picosecond ultrashort pulsed laser

In this paper, yttria-stabilized zirconia (YSZ) was innovatively glazed via an ultraviolet picosecond ultrashort pulsed laser (laser micro glazing, LMG). A smooth LMGed layer (surface roughness: ∼0.714 µm) with incredibly narrow cracks (< 0.547 µm in width) was achieved. The hot corrosion tests of molten salt (V2O5 +Na2SO4) at 1100 °C for 20 h were performed. The results show that laser irradiation not only increased oxygen vacancies but also reduced the reaction area between the molten salt and coatings. During the hot corrosion test, the LMGed layer with ultra-fine grains also promoted a homogeneous redistribution of Y3+ during the segregation process. These factors greatly improved the phase and structural stability of t′-ZrO2 in the LMGed surface. Interestingly, the self-healing phenomenon of narrow cracks was found in the LMGed layer, which tremendously decreased the penetration channels of the molten salt. Compared with the original as-sprayed coatings, the corrosion product YVO4 on the LMGed coatings was not only reduced in number but also greatly diminished in size. Meanwhile, the m-ZrO2 content and penetration depth in the LMGed coatings were decreased by 80.336 % and 60.057 %, which demonstrated the excellent hot corrosion resistance of LMGed YSZ coatings.

Understanding the Sintering Behavior and its Effect on the Thermal Conductivity of YSZ Coatings for Gas Turbine Applications

Thermal barrier coatings are essential coatings to protect the combustion chamber liner material from harsh environments in modern gas turbines that are used in aerospace and land-based power generation facilities. As there are several different materials to produce thermal barrier coatings, the conventional thermal barrier coating is yttria stabilized zirconia (YSZ). The most common method to manufacture YSZ coating is plasma spraying method due to its flexibility and rapid production capacity. Using plasma spraying, often requires understanding the process parameters effect on the coating structure. As there are many parameters to control coating process the main outcome of all parameters is the particle temperature and velocity during the spraying process hence the coating properties such as hardness, porosity ratio and deposition rates. Furthermore, not only produced microstructure but also during the service conditions sintering behaviour also be considered. Sintering behaviour of thermal barrier coatings results declining of their thermal insulation properties. Therefore, in this study we have evaluated sintering effect of on the thermal conductivity of the plasma sprayed yttria stabilized zirconia coatings. To achieve this objective, we produced free-standing coatings and subjected them to heat treatment, followed by measurements of their thermal conductivities. The results of this study will contribute to a better understanding of the sintering behaviour and its impact on the thermal performance of thermal barrier coatings.

Thermal conductivity of yttria‐stabilized zirconia thin films grown by plasma‐enhanced atomic layer deposition

AbstractZirconia doped with yttrium, widely known as yttria‐stabilized zirconia (YSZ), has found recent applications in advanced electronic and energy devices, particularly when deposited in thin film form by atomic layer deposition (ALD). Although ample studies reported the thermal conductivity of YSZ films and coatings, these data were typically limited to Y2O3 concentrations around 8 mol% and thicknesses greater than 1 μm, which were primarily targeted for thermal barrier coating applications. Here, we present the first experimental report of the thermal conductivity of YSZ thin films (∼50 nm), deposited by plasma‐enhanced ALD (PEALD), with variable Y2O3 content (0–36.9 mol%). Time‐domain thermoreflectance measures the effective thermal conductivity of the film and its interfaces, independently confirmed with frequency‐domain thermoreflectance. The effective thermal conductivity decreases from 1.85 to 1.22 W m−1 K−1 with increasing Y2O3 doping concentration from 0 to 7.7 mol%, predominantly due to increased phonon scattering by oxygen vacancies, and exhibits relatively weak concentration dependence above 7.7 mol%. The effective thermal conductivities of our PEALD YSZ films are higher by ∼15%–128% than those reported previously for thermal ALD YSZ films with similar composition. We attribute this to the relatively larger grain sizes (∼23–27 nm) of our films.
