Foreign object damage characteristics of a thin nickel-based superalloy plate at room and high temperatures

Turbine blades with thin-walled structures usually works in harsh environments, and foreign object damage (FOD) is one of the conditions of special concern. In this paper, the FOD characteristics of thin nickel-based superalloy plates are studied by a combination of experimental, numerical and analytical methods, considering room and high temperatures, different impact conditions and plate thicknesses. An easy-to-use test system is developed to realize high speed impact of the thin nickel-based superalloy plate under elevated temperature. Crater morphologies, internal microstructure, and residual stress are analyzed after impact with different conditions. Numerical simulation of the impact process is performed by using Johnson-Cook (J-C) constitutive model. Based on Hertz theory, an analytical method for calculating the crater length and depth is proposed considering the deformation of the impact steel sphere. Results shows that the FOD characteristics at high temperature is significantly different from that at room temperature. The crater has lager dimensions under high speed and elevated temperature. Moreover, significant grain refinement is obvious and the dislocation layer is also thicker at higher speed and higher temperature. Due to the effect of high temperature softening, hardness and residual stress after impact with elevated temperature is lower than that at room temperature. Besides, non-normal impact mainly influences Goss texture and distribution of residual stress after high temperature impact. In addition, it is found that thickness have a significant effect on the FOD characteristics especially when the plate is thinner. The validity of the numerical model and analytical method is proved by comparing with the experimental results. The present study can provide data foundation and numerical analysis support for the damage assessment and maintenance of turbine blades.

Modeling of laser-assisted micro-milling Inconel718

Nickel-based superalloy Inconel718 is a typical difficult-to-machine material with the characteristic of high strength and hardness. Demands for micro parts of nickel-based superalloy Inconel718 are growing in aerospace, biomedical and other fields. Laser-assisted micro-milling (LAMM) can realize precision machining of the workpiece because of its lower cutting force. However, the machining mechanism and the change law of cutting force during LAMM of nickel-based superalloy Inconel718 are still unclear. There is a crucial need for modeling of LAMM Inconel718. This paper explores LAMM of nickel-based superalloy Inconel718 and realizes the simulation of LAMM process. A three-dimensional transient heat transfer finite element (FE) model is established to predict the temperature distribution of a Gaussian heat source in LAMM. Multiple sets of simulations of laser pre-heating with various laser power are conducted to analyze the temperature fields of workpiece and determine the appropriate laser parameters. A novel 3D model of the full machining process of LAMM Inconel 718 is constructed by ABAQUS with multi-subroutine, a fully coupled thermal-mechanical process is achieved. A modified Johnson-Cook constitutive model is used to reflect the size effect and flow stress of LAMM Inconel 718. Finally, the validity of the models is verified by experiments. Based on the verified model, the appropriate laser pre-heating parameters are obtained, and the prediction of cutting forces of LAMM Inconel718 is achieved.

A hardness-based constitutive model for numerical simulation of blind rivet with gradient hardness distribution

A286 superalloy blind rivets find extensive applications in the structural connections of aerospace equipment owing to their exceptional strength and heat resistance. However, the gradient hardness distribution within the rivet sleeves complicates achieving precise numerical simulation results with traditional constitutive models. This study aims to establish a constitutive model suitable for materials exhibiting gradient hardness to support the development of A286 superalloy blind rivets. Initially, quasi-static compression experiments were conducted on A286 superalloy samples at different hardness levels (160–324 HV), strain rates (0.01–10 s⁻¹), and temperatures (25–600°C). Subsequently, the influence of material microstructural evolution on flow stress during compression was investigated using electron backscatter diffraction technique. Furthermore, a hardness-based Johnson-Cook (J-C) constitutive model was developed by introducing hardness and offset compensation onto the original J-C model and compared with its counterpart. Finally, the hardness-based model was employed to simulate the bulge compression forming of A286 blind rivets and validated through experimental trials. The findings reveal that dislocation strengthening predominantly contributes to the increased material flow stress with escalating strain rates and sample hardness. Compared to the original J-C model, the stress prediction error of the hardness-based model reduced from 26.8 % to 2.9 %, effectively depicting the variation in material flow stress under different hardness values. The simulated values of bulge morphology, dimensions, and load closely align with experimental data, affirming the efficacy of the hardness-based model in numerically simulating blind rivets with gradient hardness distribution.

An investigation on the jet formation and penetration characteristics of the CuCoCrFeNi high-entropy alloy liner

This study performs a series of mechanical tests, quasi-static and dynamic, on CuCoCrFeNi high-entropy alloys (HEAs) using an experimental setup to explore the performance of Cu-based HEAs in shaped charges. It derives the parameters for the Johnson–Cook constitutive model through fitting. A static penetration test is conducted with a small cone angle and a thin-walled liner. The outcomes are then compared to simulation data generated by AUTODYN software. They indicated that the CuCoCrFeNi HEA liner can produce a shaped-charge jet that achieves both penetration and reaming effects when driven by explosives. In a C45 steel target, the diameter of the penetration hole is 46.43% of the charge diameter. The experimental findings align closely with the simulations, indicating discrepancies of less than 12.13% in the diameters of the penetration holes and ∼2.56% in penetration depths. Hence, the numerical simulation approach and its parameters can be utilized to investigate the penetration characteristics of Cu-based HEA jets, providing a groundwork for future optimization of HEA-shaped charge designs.

Investigations on the Johnson-Cook Constitutive and Damage-Fracture Model Parameters of a Q345C Steel

Due to the rapid development of high-speed trains, the service safety of vehicle body materials and structures has become a focal point in transport and impact engineering. Numerical simulations on the collision resistance of vehicle materials and structures are crucial for the safety assessment and optimal structural design of high-speed trains but have not been fully investigated due to the lack of damage model parameters. This study focuses on the Johnson-Cook (J-C) constitutive and damage-fracture models of a typical vehicle material, Q345C steel. A series of mechanical tests are conducted on the Q345C steel, including the quasi-static and dynamic compression/tension tests, quasi-static tension tests at different temperatures, and fracture tests along different stress paths, using the material test system and the split Hopkinson pressure/tension bar. Then, the parameters of the Johnson-Cook constitutive and damage-fracture models are calibrated based on the experimental results. In terms of the damage parameters related to stress paths, a new method of combining experiments and simulations is proposed to obtain the real, local fracture strains of the Q345C steel samples. This method allows the measurements of equivalent plastic strain and stress triaxiality histories under nonlinear stress paths, which are hardly accessible from individual experiments, and facilitates the accurate calibration of stress-path-related damage parameters. In addition, a high-speed plate penetration test is used to validate the J-C parameters, which can be directly implemented in the commercial finite element software Abaqus. The projectile trajectories from the simulation and experiment agree well with each other, demonstrating the reliability of the model parameters for impact scenarios and the efficiency of the experimental procedures utilized for calibration.

Study of flow stress in Mg-Gd-Y-Nd-Zr alloys based on IWOA-BPNN model

This study investigates the compression deformation behavior of an Mg-Gd-Y-Nd-Zr alloy at temperatures ranging from 293 K to 573 K and strain rates ranging from 293K to 573K and strain rates ranging from 1000 s−1 to 2100 s−1 using a split Hopkinson pressure bar. A modified Johnson-Cook (JC) constitutive model and a backpropagation neural network (BPNN) model based on the improved whale optimization algorithm (IWOA) are established. Four statistical metrics, including correlation coefficient (R), mean absolute error (MAE), mean absolute percentage error (MAPE), and root mean square error (RMSE), are employed to evaluate the predictive accuracy of the two models. The findings indicate that the flow stress of the alloy is sensitive to strain, strain rate, and temperature. Increasing strain and strain rate or decreasing deformation temperature results in higher flow stress. Error calculations revealed that the modified Johnson-Cook constitutive model has an R of 0.98731, a MAPE of 7.3653%, a MAE of 19.6305 MPa, and a RMSE of 26.5704 MPa. In contrast, the model established using the IWOA-BPNN has an R of 0.99996, a MAPE of 0.58894%, a MAE of 1.2671 MPa, and a RMSE of 1.7709 MPa. The IWOA-BPNN model demonstrates higher accuracy and accurately predicts the flow stress of the alloy.

A novel finite element model for thermally induced machining of Ti6Al4V

Titanium alloys, including Ti6Al4V, are considered hard to cut materials due to their low thermal conductivity, low elastic modules and high chemical reactivity. This leads to high cutting forces and high surface roughness. Thermal assisted machining is used to improve the machinability of Ti6Al4V. To improve the performance of thermal assisted machining, this study investigates how are the cutting force, cutting zones temperatures, chip morphology, shear plane angle and strain rate are affected by the cutting speed and the heating element characteristics during thermally assisted machining of Ti6Al4V. A 2D numerical model simulating orthogonal cutting process was created using ABAQUS/Explicit software. In this model, Johnson Cook constitutive model was used to describe the material behavior during cutting process. Also, Johnson Cook damage model was used to simulate chip separation mechanism. After the verification of the model by comparison with results found in the literature, a number of simulations were run at different levels of four factors: cutting speed (40, 60, 80, 100, 120 and 140 m/min), heat source temperature (200, 400 and 600 °C), heating source distance from the cutting tool (0.3, 0.6 and 0.9 mm) and heating source size/diameter (0.6, 0.8 and 1 mm). Taguchi L18 orthogonal mixed level design was used to plan for simulation runs using Minitab software. ANOVA analysis was used to investigate the significance of the four factors. The response table of means and the main effect of means are used to compare between the four factors and find their ranking. Based on 95% confidence Interval (CI), the results show that cutting speed has a significant effect on cutting force, strain rate, chip compression ratio, cutting tool nose temperature, cutting tool and chip temperature in the secondary deformation zone, average chip thickness at peaks and average chip thickness at valleys and average pitch. This conclusion is based on the P-values which are << 0.05 and the contribution which reaches 99.01%. Similarly, based on P-values (< 0.05) and contributions (up to 12.16%), the heating source temperature has a significant effect on average chip thickness at valleys, chip compression ratio and strain rate. The cutting speed has Rank 1 among the four factors affecting cutting force, cutting zones temperatures, chip morphology, shear plane angel and stain rate. The effect of instantaneous heating directly before cutting process is negligible compared to the effect of plastic deformation and fracture mechanism in the cutting zone.

Study on the static and dynamic mechanical properties and constitutive models of 3D printed PLA and PLA-Cu materials

The failure of mechanical properties in 3D printed polylactic acid (PLA) for many functional applications has made exploring ways for improving these properties essential; the use of copper powder for producing a composite material known as PLA-Cu is one of these ways. The mechanical responses of both PLA and PLA-Cu under both static and dynamic loading were studied using a universal testing machine and a split Hopkinson pressure bar apparatus, respectively. This experimental study helped to develop a constitutive model for each material according to their mechanical behavior. However, PLA-Cu, affected by ‘impact embrittlement,’ indicates a purely linear elastic behavior during dynamic conditions. Addition of copper powder increases the yield strength of the composite material significantly as compared to pure PLA, with both materials being strain rate sensitive as they change from static to dynamic states. The calibration of the Johnson-Cook constitutive model with the inclusion of the Cowper-Symonds strain rate term for these materials promises useful information for numerical models, improving the predictive models on their behavior under different loading scenarios.

Effects of Pore Distribution on Mechanical Properties of Selective Laser Melted Inconel-718

In recent years, Selective Laser Melting (SLM) technology has made significant advancements, offering high precision and near-net shaping capabilities that are widely applicable in aerospace, mechanical, and electrical industries. Inconel-718, known for its exceptional high-temperature corrosion resistance, fatigue endurance, and wear resistance, has found extensive use in aerospace applications such as gas turbine disks, rocket engines, and spacecraft components. However, the presence of porous defects in SLM-manufactured metal parts is inevitable, and these pores significantly affect the mechanical properties of the materials. While contemporary studies have focused on the influence of individual or a limited number of pores, the impact of pore distribution has been largely overlooked. This oversight leads to reduced prediction accuracy and hampers the practical implementation of SLM technology. Therefore, this paper specifically investigates the impact of pore distribution on the performance of SLM-manufactured metal materials, using Inconel-718 as an example. The study establishes simulation experiment models to explore diverse pore distribution patterns, including spatial position distribution models and spatial quantity distribution models. The Finite Element Method (FEM) model utilizes the Johnson-Cook constitutive model, and the pores are equivalently modelled as two-dimensional plane ellipses. Uniaxial tension simulations are performed to analyze the mechanical behavior of the materials. The results demonstrate that the mechanical properties of SLM-fabricated Inconel-718 are significantly influenced by the spatial position distribution, spatial quantity distribution, and spatial orientation distribution of the pores. Under different spatial position distributions, materials with more pores parallel to the stretching direction exhibit poorer mechanical performance due to earlier and more significant stress concentration. Under different spatial quantity distributions, materials with a higher pore density and smaller pore spacing show worse mechanical performance due to earlier and more severe stress concentration. Under different spatial orientation distributions, materials with a larger angle between the pore’s major axis and the stretching direction exhibit worse mechanical performance due to enhanced stress and earlier and more severe stress concentration. Overall, this study highlights the importance of considering pore distribution in SLM-manufactured metal materials, providing insights into the impact of spatial position, quantity, and orientation distributions on the mechanical properties of Inconel-718.

Modified Constitutive Models and Mechanical Properties of GFRP after High-Temperature Cooling

Many materials are highly sensitive to temperature, and the study of the fire resistance of materials is one of the important research directions, which includes the study of the fire resistance of fiber-reinforced polymer (FRP) composites, but the cooling mode on the change of FRP mechanical properties after high temperature has not been investigated. This study analyzes the mechanical properties of GFRP under various cooling methods after exposure to high temperatures. The tensile strength of GFRP was evaluated through water cooling, firefighting foam cooling, and air cooling within the temperature range of 20–300 °C. Damage modes were investigated at different target temperatures. The results indicate that the tensile strength of air-cooled GFRP is the highest, whereas water cooling yields the lowest retention rate. It indicates that the FRP temperature decreases slowly under air cooling and the better recovery of the damage within the resin matrix, while under water cooling, the damage at the fiber/resin interface is exacerbated because of the high exposed temperature and the water, resulting in a reduction in the strength of GFRP. Between 20 and 150 °C, GFRP essentially recovers its mechanical properties after cooling, with a residual tensile strength factor exceeding 0.9. In the range of 150–250 °C, GFRP exhibits a graded decline in strength. At 300 °C, GFRP loses certain mechanical properties after cooling, with a residual tensile strength factor below 0.1. Furthermore, the analysis of experimental results led to the modification of the Johnson–Cook constitutive model, proposing a model for GFRP under three cooling methods. Additionally, a predictive model for the elastic modulus of GFRP after high-temperature cooling was derived, showing agreement with experimental results.

A modified Johnson-Cook model to determine plastic flow behavior of Fe-30Mn-9Al-0.8 C low-density steel during warm multiaxial forging

The microstructural changes in Fe-30Mn-9Al-0.8 C low-density steel upto equivalent strain 2.3 during multiaxial forging (MAF) and their impact on tensile strengthening have been thoroughly investigated. The processed sample at 0 pass, 1 pass, 3 pass, and 5 pass with 33% normal strain in each pass are characterized by X-ray diffraction (XRD) and electron backscattered diffraction (EBSD). The analysis of XRD confirms a noticeable increase in dislocation density progressing from 0.79 × 1015 m−2 to 8.98 × 1015 m−2, attributed to a decrease in crystallite size and an increase in microstrain from 3.66 × 10−3 to 6.8 × 10−3. The grain size reduces from 50 μm to 13 μm. The yield strength increases from 380 MPa to 1528 MPa, while the ultimate strength increases from 762 MPa to 1548 MPa after 5 passes. It is observed here that both dislocation density and grain boundaries contribute to strengthening the material. However, up to three passes, dislocation strengthening is significant. Additionally, a numerical framework is developed to model the evolution of dislocation density, grain size and yield strength at each stage of MAF. To emphasize the role of strengthening parameters in predicting the flow stresses in every MAF pass accurately, a material VUMAT subroutine in ABAQUS has been created for a modified Johnson-Cook (J-C) constitutive model that accounts for the role of increased dislocation density and grain size. The developed model demonstrates its capability to accurately capture essential material features, including equivalent strain, dislocation density, and grain size. Furthermore, it exhibits the ability to predict the yield strength approximately following each MAF pass.

Finite element investigation of cutting speed effects on the machining of Ti6Al4V alloy

In modern times, titanium alloy has a great application prospect in the medical field. Still, the pitiful machinability of titanium alloy material brings incredible difficulty to its ultra-precision cutting. This work presented the effect of parametric sensitivity analysis of the orthogonal cutting process using the finite element method, which dramatically enhances the cutting performance of Ti–6AL–4V. The simulation results are attained by applying Abaqus® explicit 6.14 software. The mechanical reaction of two-dimensional finite element models has been examined for cutting forces. Additionally, the impacts of rake angle, clearance angle, and nose radius on the stress distribution in orthogonal cutting of Ti–6AL–4V have been investigated. Also, to make certain numerical accuracy, the Johnson–Cook constitutive models for Ti6Al4V alloy are implemented. In the end, FE simulation outcomes were supported by the reported results in the literature.

Simulation of Plastic Deformation Failure of Tillage Tools Based on the Smoothed Particle Hydrodynamics Method

The problems of large deformations, failures, and fractures that agricultural tillage tools may encounter during the cultivation process has long been a concern in the field of agricultural machinery design and manufacturing. It is important to establish a more accurate numerical model to effectively predict tools’ plastic deformation failures and ductile fracture failures. This research develops a numerical model for predicting the plastic deformation failure and ductile fracture failure of agricultural tillage tools using the smoothed particle hydrodynamics (SPH) method and the Johnson–Cook constitutive model. The model uses the Drucker–Prager criterion to describe the elastic–plastic constitutive behavior of the soil, the von Mises criterion to describe the Johnson–Cook constitutive model of the tool, and the coupling condition with the Lennard-Jones repulsive force to describe the interaction between the tool and soil. The numerical results show that the proposed model can effectively simulate the interaction between the tool and soil, as well as the tool’s plastic deformation failure and ductile fracture failure during the agricultural cultivation process. It can also predict the variation trend of the cutting force of the tool. This helps to provide a new approach for the numerical simulation of such problems.

Constitutive modeling and simulation of polyethylene foam under quasi-static and impact loading

In this paper, quasi-static and dynamic compression experiments were carried out on polyethylene foam by a universal material testing machine and a drop tower impact device. The mechanical response characteristics and energy absorption capacity of polyethylene foam under quasi-static and moderate strain rate (4 × 10−3–102s−1) loading conditions were obtained. An improved constitutive model of strain-rate term coupling strain and strain rate was established based on the Sherwood–Frost phenomenological constitutive model and Johnson–Cook constitutive model. Low Density Foam model combined in the finite element software ABAQUS with the improved constitutive model was used as the parameter definition of polyethylene foam material in the simulation. The drop-tower impact tests at different heights were simulated, and the simulation results were compared with the actual drop tower impact test results. The results showed that the peak acceleration errors between simulation and experiment were less than 7.1%, verifying the accuracy of the constitutive model. This study provides a method of constitutive models and finite element simulation to the performance of polymer foams.

Dynamic mechanical properties and constitutive model establishment of QSTE420 steel

The uniaxial tensile tests of QSTE420 steel under different strain rates were carried out using an electronic universal material testing machine, a high-speed tensile testing machine and a split Hopkinson tension bar (SHTB) device, the engineering stress-strain curves of steel within the range of 0.001– 1000 s−1 were obtained and the mechanical properties of steel at different strain rates were analyzed. The results show that in the static strain rate range of 10−3– 10−2 s−1, the yield strength and tensile strength of QSTE420 steel exhibit minimal variation, fluctuating between 430– 434 MPa and 507– 515 MPa, respectively; while the uniform elongation and elongation at break remain approximately at 12% and 35%, respectively. In the high strain rate range of 10−1– 103 s−1, both yield strength and tensile strength exhibit a consistent increase in direct correlation with the tensile rate. Specifically, the yield strength increases from 444 to 607 MPa and the tensile strength increases from 523 to 640 MPa as the strain rate escalates from 10−1 to 103 s−1. Moreover, the elongation at break demonstrates a general increasing trend and reaches its peak value of 45.65% at 100 s−1. The morphology of fracture surfaces under different strain rates are observed by Scanning Electron Microscopy (SEM). The fracture appearance analysis reveals numerous dimples in the fracture, indicating a ductile fracture. Furthermore, the comparison demonstrates that steel exhibits enhanced plasticity at a strain rate of 100 s−1. Based on the experimental results, the Johnson-Cook constitutive model was established and modified. The modified Johnson-Cook model exhibits a higher determination coefficient (R2) compared to the original version, signifying an improved fitting accuracy.

Failure analysis and design improvement of high-pressure seal cone head for vehicle hydrogen engine

As hydrogen energy vehicle technology advances, the performance requirements of vehicle hydrogen engine components become increasingly stringent. The high-pressure sealing cone head is a vital connection of the vehicle's hydrogen engine, however, it is easily fractured during the loading test. To address this issue, this research combines finite element modeling and material characterization methodologies to perform failure analysis and re-optimization design of the sealing cone head. First, the parameters for the CL toughness fracture criteria and the Johnson-Cook constitutive model were obtained by the inversion technique and the tensile test, respectively. On the cold heading formation process of the cone head, finite element analysis and microstructure analysis were performed. The results show that machining defects on the outer surface are the root cause of failure. Fatigue cracking is the main failure mechanism, and the crack gradually expands under the effect of alternating loads, which eventually causes a fracture of the cone head. At the same time, there are bending-type folding defects caused by the instability of the cone head under pressure. Second, the critical structural and process factors that impact the mechanical behavior of the components are investigated, and the orthogonal experiment optimization method is utilized to find the optimal process parameters, using the damage value as the evaluation index. According to the findings, the die angle has a major impact on the damage value, but the eligible die angle that is too small would negatively affect the force of the cone head and nut. Finally, a multi-station cold heading procedure for the high-pressure seal cone head was innovatively presented, and its mechanism of action was unveiled. The aforementioned defects were effectively addressed by the optimized process, and as compared to the pre-optimization, the maximum principal stress of the optimized component in the C-region was reduced by 27%, which did not exceed the tensile strength. At the same time, the spindle load was decreased by 25% and the maximum damage value was decreased by 48%, reaching the safe range. The optimized process effectively improves the performance of the part and increases the quality stability.

Surface crack analysis of 8Cr4Mo4V steel based on Crystal/Phase microstructure model by grinding

Metal polycrystalline materials tend to be homogeneous and isotropic at the macroscopic level, which leads it difficult to visually characterize the sprouting and expansion of cracks by traditional grinding simulation. In this study, the Johnson–Cook constitutive model was used for the finite element method (FEM) based on grinding characteristics with a high strain rate and large plastic deformation. The models are focused on the actual microstructure distribution, one of them contains grains and grain boundaries, and another contains phase organization (martensite and acicular martensite) and carbides. The study pinpoints the changes in microstructure under different grinding parameters during the grinding process and the influences on the formation of microscopic cracks. Ultimately, it was found that the shedding of large primary carbide is a critical factor for inducing surface cracks. The uncoordinated deformation between brittle carbides with the other phases is the main cause of carbide shedding. Therefore, this article visualized shows the influence of grinding parameters on surface cracks from the perspective of microstructure modeling, which is of great significance in guiding practical processing.

Numerical simulation method and structural optimization for shearing capacity of ram blowout preventers

With the increasing demand for energy in the country, there has been a notable rise in the deployment of deep and ultra-deep wells. Consequently, drilling operations have become more complex, with greater intricacies in drilling techniques, challenging operating conditions, and varying geological factors. The size of the drill pipes has grown larger, and higher steel grades are being used, surpassing the design requirements of conventional ram blowout preventers. As a result, issues have arisen, including inadequate shear force of the ram blowout preventer to cut through the drill pipes and the potential for cut debris from the drill pipes to fall and damage the sealing elements, compromising the sealing integrity and posing a risk of blowouts.To address these issues encountered in the field, a shear analysis model for the ram blowout preventer was established based on the Johnson-Cook constitutive model and the Shear Damage fracture criterion. The reliability and accuracy of the simulation were validated through comparative experiments between simulation and laboratory trials. Furthermore, the structure of the ram blowout preventer was optimized to mitigate these challenges. Additionally, the response surface method was employed to optimize the parameters of the novel ram structure for the ram blowout preventer, followed by indoor experiments using the selected parameters. The experimental results demonstrated a significant improvement in both the shear performance and sealing capability of the novel ram blowout preventer compared to the conventional ram blowout preventer design. This advancement provides valuable insights and practical reference for on-site operations.
