Volumetric Additive Manufacturing of SiOC by Xolography.

Additive manufacturing (AM) of ceramics has significantly contributed to advancements in ceramic fabrication, solving some of the difficulties of conventional ceramic processing and providing additional possibilities for the structure and function of components. However, defects induced by the layer-by-layer approach on which traditional AM techniques are based still constitute a challenge to address. This study presents the volumetric AM of a SiOC ceramic from a preceramic polymer using xolography, a linear volumetric AM process that allows to avoid the staircase effect typical of other vat photopolymerization techniques. Besides optimizing the trade-off between preceramic polymer content and transmittance, a pore generator is introduced to create transient channels for gas release before decomposition of the organic constituents and moieties, resulting in crack-free solid ceramic structures even at low ceramic yield. Formulation optimization alleviated sinking of printed parts during printing and prevented shape distortion. Complexsolid and porous ceramic structures with a smooth surface and sharp features are fabricated under the optimized parameters. This work provides a new method for the AM of ceramics at µm/mm scale with high surface quality and large geometry variety in an efficient way, opening the possibility for applications in fields such as micromechanical systems and microelectronic components.

Optimization of the extrusion rate for different layer thicknesses to achieve controlled mechanical properties in MEX 3D printing of low-alloy steel

Composite extrusion modeling is an advanced material extrusion additive manufacturing process that requires fine-tuning of printing parameters for printing injection molding feedstocks. In order to achieve comparable high-quality parts at different layer thicknesses, the parameters must be optimized for the respective layer thicknesses. In this work, the printing parameters for AISI 8740 low-alloy steel injection molding material are optimized for four different layer thicknesses. The extrusion multiplier values for each layer thickness are tuned, allowing fine adjustment of the printer's screw rotation speed at every layer thickness, resulting in all final parts' maximum densities (≥ 98 %) with high accuracies. Scanning electron microscope images, surface roughness measurements, and printing precision tests proved the good and comparable high-quality of all optimized printed parts. Young's modulus, tensile and yield strengths also raised by ∼24 %, ∼16 % and ∼15 %, respectively, compared to the non-optimized printed sintered part. The achieved tensile strength range of (∼888–947) MPa and yield strength range of (∼574–586) MPa of all optimized printed sintered parts were also higher than those provided by the feedstock manufacturer. This promising approach significantly reduces printing time and manufacturing costs without compromising the printed final parts' quality and mechanical properties. The adjusting screw rotation speed methodology allows broader applicability across diverse material extrusion processes.

Optimizing FDM process parameters: predictive insights through taguchi, regression, and neural networks

Fused deposition modelling (FDM) is a popular additive manufacturing process used for rapid prototyping and the production of complex geometries. Despite its popularity, FDM’s susceptibility to variations in numerous process parameters can significantly impact the quality, design, functionality, and mechanical properties of 3D printed parts. This study explores thirteen FDM process parameters and their influence on the mechanical properties of polylactic acid (PLA) polymer, encompassing surface roughness, warpage, tensile and bending strength, elongation at break, deformation, and microhardness. The optimum parameters were identified alongside key contributors by applying the Taguchi method, signal-to-noise ratios, and analysis of variances (ANOVA). Notably, specific FDM parameters significantly affect the surface profile, with layer thickness contributing 32.65% and fan speed contributing 8.59% to the observed variations. Similarly, warping values show notable influence from nozzle temperature (29.53%), wall thickness (16.74%), layer thickness (16.56%), and retraction distance (12.80%). Tensile strength is primarily determined by wall thickness (31.83%), followed by infill percentage (26.73%) and infill pattern (16.18%). Elongation at break predominantly correlates with wall thickness (44.82%), with a supplementary contribution from nozzle temperature (10.90%). Microhardness lacks a dominant parameter. Bending strength variations primarily arise from layer thickness (38%), wall thickness (37.6%), and infill percentage (9.17%). Deformation tendencies are influenced by layer thickness (19.20%), print speed (11.37%), wall thickness, and fan speed (10.9% each). The optimized dataset of FDM process parameters was then employed in two prediction models: multiple-regression and artificial neural network (ANN). Evaluation based on the correlation coefficient (R2) and root mean squared error (RMSE) indicates that the ANN model outperforms the multiple-regression approach. The results indicate that precise control of FDM parameters, coupled with ANN predictions, facilitates the fabrication of 3D printed parts with the desired mechanical characteristics.

Additive manufacturing as a resource-saving alternative in the manufacturing process of marine gearbox housing

ABSTRACT Marine gearbox housings are large components of several metres in length and tonnes of weight. The conventional manufacturing process is a time-consuming and elaborate process with the necessity to oversize the components from a load point of view. This results in a redundant amount of energy and resources for manufacturing. In contrast, wire arc additive manufacturing (WAAM) offers the possibility to realize a load- and weight-optimized design and provides an energy- and resource-efficient alternative in the manufacturing of marine gearbox housings. It has been shown that this additive manufacturing process provides the potential of 41% energy reduction and 36% material reduction compared to the iron cast manufacturing process. This is due to the modification of the load flow and the use of the hybrid manufacturing production as well as the possibility to include bionic structures in the gearbox design.

Influence of Various Processing Routes in Additive Manufacturing on Microstructure and Monotonic Properties of Pure Iron—A Review-like Study

Additive manufacturing processes have attracted broad attention in the last decades since the related freedom of design allows the manufacturing of parts with unique microstructures and unprecedented complexity in shape. Focusing on the properties of additively manufactured parts, major efforts are made to elaborate process-microstructure relationships. For instance, the inevitable thermal cycling within the process plays a significant role in microstructural evolution. Various driving forces contribute to the final grain size, boundary character, residual stress state, etc. In the present study, the properties of commercially pure iron processed on three different routes, i.e., hot rolling as a reference, electron powder bed fusion, and laser powder bed fusion, using different raw materials as well as process conditions, are compared. The manufacturing of the specimens led to five distinct microstructures, which differ significantly in terms of microstructural features and mechanical responses. Using optical and electron microscopy as well as transmission electron microscopy, the built specimens were explored in various states of a tensile test in order to reveal the microstructural evolution in the course of quasistatic loading. The grain size is found to be most influential in enhancing the material’s strength. Furthermore, substructures, i.e., low-angle grain boundaries, within the grains play an important role in terms of the homogeneity of strain distribution. On the contrary, high-angle grain boundaries are found to be regions of strain localization. In summary, a holistic macro-meso-micro-nano investigation is performed to evaluate the behavior of these specific microstructures.

Design, Manufacturing, and Analysis of Periodic Three-Dimensional Cellular Materials for Energy Absorption Applications: A Critical Review

Cellular materials offer industries the ability to close gaps in the material selection design space with properties not otherwise achievable by bulk, monolithic counterparts. Their superior specific strength, stiffness, and energy absorption, as well as their multi-functionality, makes them desirable for a wide range of applications. The objective of this paper is to compile and present a review of the open literature focusing on the energy absorption of periodic three-dimensional cellular materials. The review begins with the methodical cataloging of qualitative and quantitative elements from 100 papers in the available literature and then provides readers with a thorough overview of the state of this research field, discussing areas such as parent material(s), manufacturing methods, cell topologies, cross-section shapes for truss topologies, analysis methods, loading types, and test strain rates. Based on these collected data, areas of great and limited research are identified and future avenues of interest are suggested for the continued maturation and growth of this field, such as the development of a consistent naming and classification system for topologies; the creation of test standards considering additive manufacturing processes; further investigation of non-uniform and non-cylindrical struts on the performance of truss lattices; and further investigation into the performance of lattice materials under the impact of non-flat surfaces and projectiles. Finally, the numerical energy absorption (by mass and by volume) data of 76 papers are presented across multiple property selection charts, highlighting various materials, manufacturing methods, and topology groups. While there are noticeable differences at certain densities, the graphs show that the categorical differences within those groups have large overlap in terms of energy absorption performance and can be referenced to identify areas for further investigation and to help in the preliminary design process by researchers and industry professionals alike.

Comparison of STP and TP Modes of Wire and Arc Additive Manufacturing of Aluminum–Magnesium Alloys: Forming, Microstructures and Mechanical Properties

Aluminum–magnesium (Al–Mg) alloys, known for their lightweight properties, are extensively utilized and crucial in the advancement of wire and arc additive manufacturing (WAAM) for direct high-quality printing—a focal point in additive manufacturing research. This study employed 1.2 mm ER5356 welding wire as the raw material to fabricate two sets of 30-layer thin-walled structures. These sets were manufactured using two distinct welding modes, speed-twin pulse (STP) and twin pulse (TP). Comparative evaluations of the surface quality, microstructures, and mechanical properties of the two sets of samples indicated that both the STP and TP modes were suitable for the WAAM of Al–Mg alloys. Analyses of grain growth in the melt pools of both sample sets revealed a non-preferential grain orientation, with a mixed arrangement of equiaxed and columnar grains. The STP mode notably achieved a refined surface finish, a reduced grain size, and a slight increase in tensile strength compared to the TP mode. From the comparison of the tensile data at the bottom, middle, and top of the two groups of samples, the additive manufacturing process in the STP mode was more stable.

Microstructure, microhardness, tensile and fatigue investigation on laser shock peened Ti6Al4V manufactured by high layer thickness directed energy deposition additive manufacturing

Thin layer thickness in additive manufacturing (AM) has always been a hindering factor leading to long completion times. Increasing layer thickness is accompanied by a higher tendency of surface cracks and inferior mechanical properties. These can be improved with laser shock peening (LSP). Emphasizing on the high layer thickness, this paper elucidates the high-layer thickness laser directed energy deposition (LDED) AM and the effects of LSP on the fabricated parts. Primary focus was given to the investigation of surface microcracks, microstructures, tensile and fatigue properties. Ti6Al4V bulk sample was prepared using the LDED process. Tensile, fatigue, and other samples were extracted to investigate the above-mentioned properties using different characterization tools such as optical microscope, scanning electron microscope, Vickers microhardness tester, and universal testing machine. Results showed proper depositions without major defects despite the high-layer thickness. Micro-cracks were limited to the surface only, and typical Widmanstätten patterns with parallel α lath and mixed α+β microstructures are observed. Yield strength (YS) varied from 730 MPa to 940 MPa, while ultimate tensile strength (UTS) ranged from 799.5 MPa to 953.75 MPa. Even though laser peening significantly improved micro-hardness by 49.81 % on average, not all fatigue samples observed enhanced fatigue life. A maximum improvement of 40.34 % in fatigue performance was observed in the LDED+LSPed samples. The strain hardening, plastic deformation, and grain refinement during the LSP process contributed to the enhanced mechanical properties. Some samples’ reduced fatigue life may be due to the anisotropic nature of additively manufactured parts, internal defects, and surface cracks on the specific samples. Considering high layer thickness, vertical orientation of samples, and as-prepared samples, our research shows a promising high layer thickness additive manufacturing process. The current research can be used as a base for further study on other properties and characteristics.

The Production of Three-Dimensional Metal Objects Using Oscillatory-Strain-Assisted Fine Wire Shaping and Joining

Material shaping and joining are the two fundamental processes that lie at the core of many forms of metal manufacturing techniques, including additive manufacturing. Current metal additive manufacturing processes such as laser/e-beam powder bed fusion and Directed Energy Deposition predominantly use heat and subsequent melt–fusion and solidification to achieve shaping and joining. The energy efficiency of these processes is severely limited due to energy conversion losses before energy is delivered at the point of melt–fusion for shaping and joining, and due to losses through heat transfer to the surrounding environment. This manuscript demonstrates that by using the physical phenomenon of lowered yield stress of metals and enhanced diffusion in the presence of low amplitude high frequency oscillatory strain, metal shaping and joining can be performed in an energy-efficient way. The two performed simultaneously enable a metal additive manufacturing process, namely Resonance-Assisted Deposition (RAD), that has several unique capabilities, like the ability to print net-shape components from hard-to-weld alloys like Al6061 and the ability to print components with a very high aspect ratio. In this study, we show this process’s capabilities by printing solid components using aluminum-based metal alloys.

Investigating the Forming Characteristics of 316 Stainless Steel Fabricated through Cold Metal Transfer (CMT) Wire and Arc Additive Manufacturing

Wire and arc additive manufacturing (WAAM), recognized for its capability to fabricate large-scale, complex parts, stands out due to its significant deposition rates and cost-effectiveness, positioning it as a forward-looking manufacturing method. In this research, we employed two welding currents to produce samples of 316 austenitic stainless steel utilizing the Cold Metal Transfer wire arc additive manufacturing process (CMT-WAAM). This study initially evaluated the maximum allowable arc travel speed (MAWFS) and the formation characteristics of the deposition bead, considering deposition currents that vary between 100 A and175 A in both CMT and CMT pulse(CMT+P) modes. Thereafter, the effect of the CMT+P mode arc on the microstructure evolution was analyzed using the EBSD technique. The findings indicate that the arc travel speed and deposition current significantly affect the deposition bead’s dimensions. Specifically, an increase in travel speed or a reduction in current results in reduced bead width and height. Moreover, the employment of the CMT+P arc mode led to a reduction in the average grain size in the mid-section of the sample fabricated by CMT arc and wire additive manufacturing, from 13.426 μm to 9.429 μm. Therefore, the components of 316 stainless steel produced through the CMT+P-WAAM method are considered fit for industrial applications.

A thermodynamically consistent phase transformation model for multiphase alloys: application to Ti$$_6$$Al$$_4$$V in laser powder bed fusion processes

AbstractTitan aluminium alloys belong to the group of $$\alpha $$ α –$$\beta $$ β -alloys, which are used for many applications in industry due to their advantageous mechanical properties, e.g. for laser powder bed fusion (PBF-LB) processes. However, the composition of the crystal structure and the respective magnitude of the solid fraction highly influences the material properties of titan aluminium alloys. Specifically, the thermal history, i.e. the cooling rate, determines the phase composition and microstructure for example during heat treatment and PBF-LB processes. For that reason, the present work introduces a phase transformation framework based, amongst others, on energy densities and thermodynamically consistent evolution equations, which is able to capture the different material compositions resulting from cooling and heating rates. The evolution of the underlying phases is governed by a specifically designed dissipation function, the coefficients of which are determined by a parameter identification process based on available continuous cooling temperature (CCT) diagrams. In order to calibrate the model and its preparation for further applications such as the simulation of additive manufacturing processes, these CCT diagrams are computationally reconstructed. In contrast to empirical formulations, the developed thermodynamically consistent and physically sound model can straightforwardly be extended to further phase fractions and different materials. With this formulation, it is possible to predict not only the microstructure evolution during processes with high temperature gradients, as occurring in e.g. PBF-LB processes, but also the evolving strains during and at the end of the process.

The primary function of an automobile muffler is to reduce engine noise by dampening the sound produced by the combustion process as it passes through the exhaust system. Mufflers are engineered to meet specific targets for noise reduction and backpressure. Modern exhaust systems are designed to minimize noise and emissions while maximizing durability, safety, flow rates, and cost-effectiveness. Attributes such as vibration, acoustics, thermal distribution, durability, flow, power loss, and integration with the vehicle are also considered in exhaust system design. 3D printing, a form of additive manufacturing, builds three-dimensional objects by depositing successive layers of material. It offers advantages such as speed, affordability, and ease of use compared to other additive manufacturing technologies. The term "3D printing" is increasingly used to encompass all additive manufacturing processes. Its value has been steadily increasing across various sectors, including manufacturing and defense, due to its costeffectiveness, efficiency, and user friendliness. Nature-Inspired Helicoidal Nanocellulose-Based Multi-Compartment Assemblies with Tunable Chiroptical Properties.

Cellulose-based nanocomposites are highly appealing for the development of next-generation sustainable functional materials. Although many advances have been made in this direction, the true potential of fibrillar nanocomposites has yet to be realized because available fabrication approaches are inadequate for achieving precise structural control at the sub-micrometer scale. Here a spray-assisted alignment methodology of cellulose nanofibrils is combined with the layer-by-layer assembly into an additive manufacturing process in which the alignment direction of each cellulose layer is rationally selected to achieve thin films with a helicoidal arrangement of the nanofibrils. The helicoidal structure of the films is verified by measuring the circular dichroism (CD) of the samples. The sign and position of the structural CD peak show that the handedness and the pitch of the chiral structures can be easily tuned by deliberately selecting simple parameters, such as the number of consecutive cellulose layers sprayed in the same direction, and the angle of rotation between successive stacks of layers. To the authors' knowledge, this approach is unique as it offers the possibility to prepare complex nanocomposite architectures with various nanoscale-controlled sub-structures from different anisometric objects, which is enabling novel designs of composite films with damage-resistant and/or optical filtering functionalities.

Recovery of residual polyamide (PA12) from polymer powder bed fusion additive manufacturing process through a binder jetting process

Purpose This study aims to propose the reuse of PA12 (powder) in another AM process, binder jettiinng, which is less sensitive to the chemical and mechanical degradation of the powder after multiple cycles in the laser system. Design/methodology/approach The experimental process for evaluating the reuse of SLS powders in a subsequent binder jetting process consists of four phases: powder characterization, bonding analysis, mixture testing and mixture characteristics. Analyses were carried out using techniques such as Fourier Transform Infrared Spectroscopy, scanning electron microscopy, thermogravimetric analysis and stress–strain tests for tension and compression. The surface roughness, color, hardness and density of the new mixture were also determined to find physical characteristics. A Taguchi design L8 was used to search for a mixture with the best mechanical strength. Findings The results indicated that the integration of waste powder PA12 with calcium sulfate hemihydrate (CSH) generates appropriate particle distribution with rounded particles of PA12 that improve powder flowability. The micropores observed with less than 60 µm, facilitated binder and infiltrant penetration on 3D parts. The 60/40 (CSH-PA12) mixture with epoxy resin postprocessing was found to be the best-bonded mixture in mechanical testing, rugosity and hardness results. The new CSH-PA12 mixture resulted lighter and stronger than the CSH powder commonly used in binder jetting technology. Originality/value This study adds value to the polymer powder bed fusion process by using its waste in a circular process. The novel reuse of PA12 waste in an established process was achieved in an accessible and economical manner.

Combined effect of random porosity and surface defect on fatigue lifetime of additively manufactured micro-sized Ti6Al4V components: An investigation based on numerical analysis and machine learning approach

Surface defects and internal porosities resulting from the additive manufacturing process contribute to a scatter in fatigue lifetime, increasing uncertainty in applications such as aerospace engineering. This study proposes a combined approach of machine learning and finite element modelling to explore the interaction between random porosity distribution and high surface roughness on the fatigue lifetime of micro-sized additively manufactured parts. To achieve this, a high-fidelity finite element model is constructed with randomly distributed porosities and surface defects. A fatigue lifetime estimation model, developed using a combination of continuum damage mechanics and the theory of critical distance, is then applied to predict lifetime using effective stress extracted from simulations. A total of 1200 simulations are conducted using these models to examine the interaction effects of subsurface porosity and surface defects on localized stress distribution and fatigue lifetime. Subsequently, two machine learning algorithms, Support Vector Regression and Kernel Ridge Regression, are employed to estimate fatigue lifetime, accounting for the effects of randomly distributed subsurface porosities and surface defects. Eighty percent of the developed finite element models are employed to construct an input dataset, incorporating geometrical features of pores, and to train the algorithms, while the remaining 20% are reserved for verification purposes. The observed results demonstrate that the combined effect of random porosity and surface defects increases fatigue scatter behaviour, leading to greater uncertainty in lifetime prediction. Furthermore, the machine learning algorithms exhibit promising prediction performance.

Size effects of voids on the mechanical properties of 3D printed parts

AbstractAlthough the effects of additive manufacturing process parameters on the mechanical properties of 3D printed parts have been numerically investigated in the literature, less attention has been paid on the size effects of voids between deposited filaments. This study fills this gap by developing a methodology based on a combined finite element (FE) and design of experiment (DoE) technique. The development of FE methodology is based on micro-mechanical analysis of representative volume element (RVE) of 3D printed parts to predict the effective orthotropic properties. To account for the size effects of inter-bead voids, the RVE includes contribution of the multiple parameters of layer heights, layer widths and overlapping regions. To study the main and interaction effects of the above input parameters on the stiffness properties of 3D printed parts, a structured approach based on full factorial design is used. Although the size effects of voids on the constituents of elastic moduli of RVE were investigated, the main focus in the present work is to develop a regression model to predict the stiffness properties. The FE stress analysis of the RVE conducted in this study provides an insight about the potential failure modes such as delamination and filament debonding that may occur in load bearing 3D printed parts. For a case study, the results of FE-based homogenization technique in terms of stiffness properties are validated against the experimental data via three-point bending and Iosipescu shear tests which were conducted in conjunction with digital image correlation technique. The combined numerical and statistical approach proposed in this study provides a swift iterative design of 3D printed parts prior to the time-consuming computation modelling, contributing to reduce the number of tests and manufacturing costs.

Additive Manufacturing of Sensors: A Comprehensive Review

AbstractThe  development and manufacturing of sensors are of great importance to modern engineering, as sensors are essential for detecting environmental changes and for the monitoring of various systems. While conventional manufacturing is the most common method for fabricating sensors, additive manufacturing (commonly known as 3D printing) has gained popularity as an efficient alternative. Although additively manufactured sensors are applicable in many engineering fields, building an entire sensor (including the housing structure and sensing components) by additive manufacturing remains challenging. This work presents a comprehensive analysis of the additive manufacturing processes, materials, and applications for sensors that are either fully or partially produced by additive manufacturing. Key issues in material development and processes that limit the development of fully 3D-printed sensors are highlighted. Additionally, the role of additively manufactured sensors plays in green technology has been explored. This review is expected to provide the researchers with a comprehensive understanding of the processes and materials used to produce sensors for various applications.
