Experimental study on high-precision measurement of surface temperature in friction stir welding aluminium alloy 2219 based on infrared thermometry

In friction stir welding (FSW) of aluminium alloy 2219, the welding temperature critically influences the weld quality. Accurate measurement of the welding temperature is essential for effective welding process control. However, the conventional approach of non-contact infrared thermometry faces significant challenges in FSW due to the inherently low and variable emissivity of aluminium alloys, making it susceptible to environmental radiation interference. This paper proposes a novel, high-precision method for measuring the surface temperature of FSW aluminium alloy 2219 based on infrared thermometry principles. Initially, the study delves into these principles, analysing factors that affect the accuracy of infrared thermometry in the context of FSW in industrial settings. To enhance the surface emissivity of the weldments, a high-emissivity coating is applied to the aluminium alloy surface. Additionally, strategic adjustments in the positioning of the thermal imager and careful selection of the measuring area effectively mitigate interference from the FSW tool’s radiation. Conventional methods report a temperature measurement error greater than 2%, while the proposed method reduces this error to 1.2%. The effectiveness and practical utility of the method are validated through FSW experiments on flat plates and rocket tank rings, corroborated by comparative analyses with surface thermocouple temperature measurements. This confirms the viability of the proposed method for high-precision temperature measurement in aluminium alloy FSW applications.

Effects of water cooling of friction stir welding of magnesium alloy stiffness joint

This study presents a comparative analysis of friction stir welding (FSW) and underwater friction stir welding (UFSW) of AZ31 magnesium alloy in T-configuration, emphasizing the effects on heat distribution, material properties, and mechanical performance. Simulation results revealed a more uniform heat distribution in both welding techniques, with the hottest area on the advancing side. The maximum temperatures recorded at the shoulder-workpiece contact were 404 °C for FSW and 349 °C for UFSW, a 13.6 % reduction in UFSW. Material velocity at the trailing edge was 63 mm/s for FSW and 42 mm/s for UFSW, showing a 34 % decrease due to lower heat generation in UFSW. Strain rates were 450 s⁻¹ for FSW and 420 s⁻¹ for UFSW. Grain size in the stir zone was 26 micrometers for FSW and 21 micrometers for UFSW, a 19 % reduction. Ultimate tensile strength (UTS) increased by 6 % in the skin direction and 12.8 % in the flange direction for UFSW compared to FSW. SEM analysis indicated enhanced ductility in UFSW fractures. These results demonstrate UFSW's superiority in improving thermal management, microstructural properties, and mechanical performance of welded joints.

Experimental investigation into friction stir welding of AA6061-T6 and magnesium AZ31B alloy using copper backing plate

Aluminium-magnesium alloys are lightweight and possess superior properties, making them ideal for applications in aerospace, railway, automotive, and marine structures. However, these alloys are challenging to fabricate using traditional fusion welding due to various metallurgical issues. This study investigates the feasibility of joining 3 mm thick dissimilar alloys of aluminium AA6061-T6 and magnesium AZ31B using the friction stir welding (FSW) process with copper as a backing plate. The effects of FSW process parameters, including tool rotational speed (380, 545, 765 rpm), weld speed (20, 31.5, 50 mm min−1), and tilt angle (1°, 2°, 3°), on tensile properties were examined using Taguchi-based grey relational analysis. Temperatures were recorded during the FSW process under different conditions on both sides of the joint. The highest tensile strength of 130.72 MPa, with a joint efficiency of 67.85%, was achieved at a tool rotational speed of 765 rpm, a welding speed of 50 mm min−1, and a tilt angle of 2°. Analysis of variance (ANOVA) for the grey relational grade indicated that the tilt angle had the highest percentage contribution of 43.60%. This study demonstrates the significant influence of FSW parameters on the mechanical properties of aluminium-magnesium joints and highlights the optimal conditions for achieving high joint strength and efficiency.

Integrating Numerical Simulation and Experimental Validation to Analyze Temperature Distribution in Friction Stir Welding of Dissimilar Aluminum Alloy

This study explores the temperature distribution in Aluminum alloys, specifically AA2024 T351 and AA6351 T6, during friction stir welding (FSW). Utilizing COMSOL Multiphysics software, the research investigates FSW at rotational speeds of 800, 1200, and 1600 rpm, while maintaining a constant welding speed (35 mm/min) and axial force (3 kN). The simulation incorporates temperature-dependent material properties. The findings reveal that the maximum temperature occurs at the upper part of the stir zone for both alloys. Experimental validation demonstrates excellent agreement with the simulated temperature distribution, reaffirming the accuracy of the COMSOL Multiphysics model.

A comparative study on mechanical properties between linear and zigzag pattern holes reinforced with tialite particles during FSW of AA6082 alloy

In this study, a comparison between linear and zigzag patterned holes is carried out where the holes in the pattern are incorporated with tialite/aluminium titanate (Al2TiO5) particles at the weldment region during friction stir welding of AA6082-T6 aluminium alloy. Different values of tool rotational speed (TRS: 1000, 1200 and 1400 rpm) and welding speed (WS: 35, 40 and 45 mm/min) are considered for the fabrication of joints by both patterns. Visually, no defects are found in all the welded samples. Microstructural analysis has proven that the uniform distribution of particles along the weld region can be obtained by using a zigzag pattern. Maximum hardness is found in the stir zone (SZ), whereas minimum hardness is found in the heat-affected zone (HAZ) for all the samples. The maximum ultimate tensile strength (UTS: 268 MPa), maximum yield strength (YS: 200 MPa) and relatively higher elongation (EL: 7.89%) are exhibited by the Z5 sample, whereas minimum UTS (206 MPa) and minimum YS (142 MPa) was exhibited by L3 and Z7 samples, respectively.

Investigating the effect of stress ratio on fatigue crack growth rate behaviour in friction stir welded AA7075-T651 aluminium alloy plates

This study examines the characteristics of Fatigue Crack Growth Rate (FCGR) in AA 7075-T651 Friction Stir Welded (FSW) joints with a thickness of 16 mm. Compact tension (CT) specimens from both the base and the FSW joints were utilized to assess FCGR under various stress ratios (0.2 to 0.5). Additionally, the study involved analyzing the transverse tensile characteristics of both the based and the welded joints. The microstructures of the welds were inspected using optical and transmission electron microscopes. Findings indicate that the FSWjoint critical stress intensity factor range (ΔKcr)is lower than the unwelded base, that can be related to precipitates dissolving in the weld zone when the friction stir welding process. Consequently, in contrast to the unwelded base, the fatigue life of AA 7075-T651 aluminium alloy FSW joints is significantly reduced. A scanning electron microscope carried out microstructural analyses of the fracture surfaces of the FSW and base under various stress ratioconditions. The results showed that, in contrast to the parent material, the FSW joint has ultra-fine grains resulting in intergranular cracks in the propagation zone.

Thickness Effect of 2195 Al-Li Alloy Friction Stir Weld Fracture Toughness.

For damage tolerance design in engineering components, the fracture toughness value, KIC, of the material is essential. However, obtaining specimens of sufficient thickness from stir friction welded plates is challenging, and often, the experimental test values do not meet the necessary criteria, preventing the experimental fracture toughness, Kq, from being recognized as plane strain fracture toughness KIC. The fracture toughness Kq of 2195 Al-Li alloy welding seams with different thicknesses was measured on the forward and backward sides. Microstructure characterization was conducted by scanning electron microscope (SEM). The results indicated minimal significant differences in grain size between the advancing and retreating sides of the weld nugget zone. In specimens of the same thickness, fracture toughness measurements along the normal direction of the joint cross-section showed a high similarity between the advancing and retreating sides of the weld nugget zone. Utilizing the quantitative relationships between fracture toughness and sample thickness derived from both the fracture K and G criteria, it is possible to predict the fracture toughness of thick plates using thin plates. This study employs these relationships to calculate the fracture toughness KIC of 2195 aluminum-lithium alloy friction stir welds. The KIC values obtained are 41.65 MPa·m1/2 from the fracture K criterion and 43.54 MPa·m1/2 from the fracture G criterion.

Friction Stir Welding of AZ31 Mg Alloy: Microstructure, Micro hardness and Electrochemical Behavior

In this investigation, rolled plates of AZ31 Mg alloy were successfully friction-stir welded. It was found that the process leads to the microstructural refinement in the NZ due to the dynamic recrystallization with a global microstructural heterogeneity through the weld. The maximum microhardness values were attributed to the finest microstructure. The obtained results revealed that the cathodic behavior of the grain boundaries improves the corrosion resistance of the NZ. Thus, the corrosion resistance enhancement was ascribed to the most homogeneous microstructure and the finest grains.

New Technique to Repair Keyhole of 2195 Al-Li Alloy Friction Stir Welding Joints.

Aiming at the repairing of keyhole defects after friction stir welding of complex structures, a new method combined with tungsten inert gas welding (TIG) and friction stir processing (FSP) was proposed. The results showed that the pre-filling wire of TIG can completely fill the volumetric keyhole. FSP can refine the coarse grain area into equiaxial grains due to dynamic recrystallization, while some pore defects are eliminated. The interface bonding quality is high. The microhardness of the repairing zone with FSP is significantly stronger than that of the untreated parts. Compared to direct TIG repairing, the introduction of FSP transformed the fracture from brittle fracture to ductile fracture, and the tensile strength of the joint was increased by 131.7%, realizing the high-quality repairing of keyhole defects in 2195 Al-Li alloy.

Experimental investigation of friction stir welding with special spherical ball shoulder different probe tools and parameters for enhanced material properties of AA2219 aluminium alloy

This research investigates the impact of unique spherical ball shoulder enhancement tool pin configurations on the friction stir welding (FSW) of AA2219 aluminum alloy under various parameters. FSW was performed using three different pin shapes: square, hexagonal, and octagonal. Testing samples were prepared using an L9 orthogonal array layout with varying welding parameters. The material behavior in the three distinct weld zones was evaluated for each pin configuration. Results indicated superior microhardness values in the heat-affected zone (HAZ) and thermo-mechanically affected zone (TMAZ) compared to the weld nugget zone. Elemental composition analysis of the TMAZ revealed significant differences, highlighting the influence of thermal stress and material behavior due to the tool pin and shoulder configuration. The square-headed tool demonstrated improved tensile strength and microhardness. Optimal welding performance was achieved with a spindle speed of 1000 RPM, a travel speed of 25 mm/min, and a tilt angle of 3°. Variations in Cu content in the TMAZ and HAZ underscored localized modifications within the material structure, driven by the spherical ball spinning effects on the shoulder. Tensile tests showed that welds made with the square pin consistently exhibited higher tensile strength compared to those made with hexagonal and octagonal pins.

Numerical simulation and experimental investigation on friction stir welding of AZ31 magnesium alloy

Integrated numerical simulations and experimental investigations were employed to scrutinize the thermal, mechanical, and microstructural transformations of the AZ31 magnesium alloy during the friction stir welding (FSW) process. Especially, the primary focus was on the influence of process parameters such as rotational speed and welding speed on the temperature distribution, grain refinement, and mechanical properties of welded joints in alloys. By employing Deform-3D coupled with the integration of constitutive equations and dynamic recrystallization (DRX) models, the FSW process was investigated. The investigation revealed a significant increase in temperature when the tool’s shoulder made contact with the weld, resulting in the substantial accumulation of heat during FSW. Distinctions became apparent between the advancing side (AS) and the receding side (RS), with the AS exhibiting slightly elevated levels of temperature, equivalent stress, strain, and grain size. Specifically, adjustments in the rotational speed of the stirring tool and a reduction in welding speed resulted in larger grain sizes within the alloy. For example, when the rotational speed was set at 1200 rpm and the travel rate was 200 mm min−1, the initial grain size of the weld experienced a substantial decrease from 57.8 μm to 8.2 μm. Subsequent experimental verification, considering grain size and microhardness, was carried out to optimize FSW parameters for achieving the desired material properties. The accuracy of simulation results was validated through a meticulous comparison with experimental findings, underscoring the potential of numerical simulation in comprehending and predicting FSW processes.

Investigation on submerged friction stir welding of AZ31B magnesium alloy under the influence of rotation speed

In this study, submerged friction stir welding (SFSW) was performed to weld 6 mm thick AZ31B Mg alloy plates, aiming to explore the impact of rotation speed on microstructure and tensile behavior. The water medium was used to submerge the samples. The SFSW was conducted at three different speeds (815, 960, and 1200 rpm), to assess the impact of rotation speed on SFSWed joint performance. As the rotation speed increased from 815 to 960 rpm, tensile strength increased plateauing over a range of the rotation speed. However, a significant drop in tensile strength occurred at 1200 rpm due to the formation of void defects. The SZ exhibits a size and width increment in the lower part with increasing rotation speed. The hardness of the stir zone (SZ) gradually rose with increasing rotation speed from 815 to 960 rpm. Fracture locations were observed in the thermal-mechanically affected zone (TMAZ) adjacent to the SZ at a rotation speed of 815 rpm, and in the heat-affected zone (HAZ) adjacent to the TMAZ at a rotation speed of 960 rpm. The joint welded at 1200 rpm fractured within the SZ. This study offers valuable insights into the welding and joining field, particularly regarding their mechanical characteristics.

Comparative numerical analysis between butt and lap joints of Mg alloy friction stir welding with considering tilted tool effect

Magnesium (Mg) alloy, as an important lightweight structural metal, can be effectively joined by the friction stir welding (FSW) method. Understanding FSW temperature and material flow coupling process in butt and lap welding configurations has important theoretical significance. In this study, the tilted tool induced incomplete contact distance is calculated by process parameters and slip rate, and the deflection of the contact interface is related to the tool torque. The non-uniform boundary conditions are considered. The numerical model is proposed and experimentally validated by using the measured temperatures and thermo-mechanically affected zone (TMAZ) profiles. The comparative numerical analysis between butt and lap welding with three levels of process parameters is further conducted. The peak temperature and material flow velocity along the specified circumferences in FSBW are more than 10 K and 4 mm/s higher than these in FSLW, respectively. When the rotation rate increases from 600 rpm to 800 rpm, the peak temperature and material flow velocity along the specified circumferences increase about 20 K and 9 mm/s, respectively. When the welding speed decreases from 150 mm/min to 30 mm/min, the temperature and material flow velocity fluctuations along the specified circumference decreases about 25 K and 14 mm/s, respectively.

Parametric Optimization of Friction Stir Welding of AA6061-T6 Samples Using the Copper Donor Stir-Assisted Material Method

This study presents an optimization of the process parameters for the effect of copper (Cu) donor material percentage on the friction stir welding (FSW) of AA6061-T6 alloy. Extensive factorial experiments were conducted to determine the significance of the rotational speed (ω), the transverse speed (v), the interface coefficient of friction (μ), and the Cu donor material percentage in the plunge, left, right, and downstream zones. Design Expert 13 software was used to identify the number of simulation experiments to be conducted using the Abaqus simulation software. From Design Expert 13, which is a thorough multi-objective optimization analysis software, we were able to identify ideal welding parameters such as a rotational speed of 1222 rpm, transverse speed of 1.1 mm/s, the coefficient of friction of 0.9, and a 19% donor material percentage for the plunge zone. Significant findings demonstrate that increasing the Cu donor material substantially reduced the temperature from 502 °C to 134 °C when the Cu content is increased from 0% to 50%. This integrated modeling and optimization approach provides a practical procedure to identify the best experimental parameters for the process and a new understanding to guide advances for high-quality FSW of aluminum alloys. This work offers a methodology for optimizing the FSW parameters aligned with multifaceted thermomechanical physics.
