Heat exchanger tube leakage severely affects the ability of the heat exchanger to maintain its process temperature and energy efficiency. A comprehensive strategy for heat exchanger repair is presented, focusing on addressing leaks of varying types and locations within the tubesheet. The approach considers the historical context of recurring leaks to formulate repair decisions effectively. Techniques such as tube plugging, installation of weld plug, and double plug for tubesheet joint leaks are demonstrated. Moreover, the implementation of individual tube hydro testing and insurance plugging is highlighted to ensure sustained heat exchanger functionality. A novel aspect of this paper is the inclusion of a decision-making flowchart, offering practical guidance to plant personnel encountering diverse leak scenarios in the industrial process. By integrating historical data and considering leak specifics, plant maintenance teams can streamline repair processes, thereby optimizing heat exchanger performance and longevity in various industrial applications.
