Surface topography and corrosion resistance of AISI 630 stainless steel after finish turning under different cooling methods

AISI 630 stainless steel (SS) is widely used for medical devices. This paper describes the effects of dry, flood and minimum quantity lubrication (MQL) machining conditions on the surface topography and corrosion resistance (CR) of AISI 630 SS after finish turning. Small areas of valleys and large areas of peaks were observed on the surfaces with minimum surface roughness (SRmin) after dry machining at the feed rate (f) of 0.1 mm/rev and at the f = 0.14 mm/rev using the MQL method. Only small areas of peaks were observed after flood machining at the f = 0.1 mm/rev. Regardless of cooling methods, regularly distributed deep valleys and high peaks were observed on the surfaces with maximum surface roughness (SRmax) machined at the f = 0.35 mm/rev. Surfaces of the samples with SRmin and SRmax under flood machining and with SRmax under MQL machining had high oxygen content in the range of ∼ (20−30) %wt. during 7–72 days of the sample storage in SBF. Such an oxygen content is observed on the machined surfaces for which maximum peak height Sp parameters were in the range of ∼ (10–16) μm and maximum valley height Sv – ∼ (8–10) μm. Compared to SRmin, high ion diffusion was observed on surfaces with SRmax. This means that surfaces with regular deep valleys and high peaks provide high ion mobility between them. In addition, compared to dry and MQL machining, higher resistivity was obtained for the samples under flood machining. Depending on the industrial application requirements, the passivity and CR of AISI 630 SS can be modulated by selecting machining conditions and surface topography. It has been established that in order to achieve favorable CR of the AISI 630 SS surface after finish turning, the flood method is recommended.

A sustainable cooling/lubrication method focusing on energy consumption and other machining characteristics in high-speed turning of aluminum alloy

Understanding energy implications and machining performance standards is vital as industries move toward sustainability. Modern machining techniques including high-speed turning are used in the study on aluminum alloy materials. Therefore, this study focuses on the energy consumption and in-depth analysis of machinability criteria in the context of eco-friendly high-speed turning of aluminum alloy. The experiments were performed under ecofriendly cutting conditions dry and minimum quantity lubrication (MQL) conditions and the intricate relationship between machining parameters and cooling conditions was investigated in terms of energy consumption, tool wear, surface roughness and chips morphology. The result reveal that the Ra values exhibited 2.4 times increase in dry machining and an average increase of 2.3 times in MQL machining when the feed rate was increased from 0.2 to 0.4 mm/rev. Moreover, the MQL cooling is helpful in lowering the energy consumption as well as tool wear and surface roughness during the machining operations. MQL machining resulted in a 35% reduction in flank wear and 20% reduction in energy consumption compared to dry machining.

Dry and Minimum Quantity Lubrication Machining of Additively Manufactured IN718 Produced via Laser Metal Deposition

Inconel 718 (IN718), a Ni-based superalloy, is immensely popular in the aerospace, nuclear, and chemical industries. In these industrial fields, IN718 parts fabricated using conventional and additive manufacturing routes require subsequent machining to meet the dimensional accuracy and surface quality requirements of practical applications. The machining of IN718 has been a prominent research topic for conventionally cast, wrought, and forged parts. However, very little attention has been given to the machinability of IN718 additively manufactured using laser metal deposition (LMD). This lack of research can lead to numerous issues derived from the assumption that the machining behavior corresponds to conventionally fabricated parts. To address this, our study comprehensively assesses the machinability of LMDed IN718 in dry and minimum quantity lubrication (MQL) cutting environments. Our main goal is to understand how LMD process variables and the cutting environment affect cutting forces, tool wear, surface quality, and energy consumption when working with LMDed IN718 walls. To achieve this, we deposited IN718 on SS309L substrates while varying the following LMD process parameters: laser power, powder feed rate, and scanning speed. The results unveil that machining the deposited wall closer to the substrate is significantly more difficult than away from the substrate, owing to the variance in hardness along the build direction. MQL greatly improves machining across all processing parameters regardless of the machining location along the build direction. Laser power is identified as the most influential parameter, along with the recommendation for a specific combination of power feed rate and scanning speed, providing practical guidelines for optimizing the machining process. While MQL positively impacts machinability, hourly energy consumption remains comparable to dry cutting. This work offers practical guidance for improving the machinability of LMDed IN718 walls and the successful adoption of LMD and the additive–subtractive machining chain. The outcomes of this work provide a significant and critical understanding of location-dependent machinability that can help develop targeted approaches to overcome machining difficulties associated with specific areas of the LMDed structure. The finding that MQL significantly improves machining across all processing parameters, particularly in the challenging bottom region, offers practical guidance for selecting optimal cutting conditions. The potential economic benefits of MQL in terms of tool longevity without a substantial increase in energy costs is also highlighted, which has implications for incorporating MQL in several advanced manufacturing processes.

Nanoparticle-enhanced coolants in machining: mechanism, application, and prospects

AbstractNanoparticle-enhanced coolants (NPECs) are increasingly used in minimum quantity lubrication (MQL) machining as a green lubricant to replace conventional cutting fluids to meet the urgent need for carbon emissions and achieve sustainable manufacturing. However, the thermophysical properties of NPEC during processing remain unclear, making it difficult to provide precise guidance and selection principles for industrial applications. Therefore, this paper reviews the action mechanism, processing properties, and future development directions of NPEC. First, the laws of influence of nano-enhanced phases and base fluids on the processing performance are revealed, and the dispersion stabilization mechanism of NPEC in the preparation process is elaborated. Then, the unique molecular structure and physical properties of NPECs are combined to elucidate their unique mechanisms of heat transfer, penetration, and antifriction effects. Furthermore, the effect of NPECs is investigated on the basis of their excellent lubricating and cooling properties by comprehensively and quantitatively evaluating the material removal characteristics during machining in turning, milling, and grinding applications. Results showed that turning of Ti–6Al–4V with multi-walled carbon nanotube NPECs with a volume fraction of 0.2% resulted in a 34% reduction in tool wear, an average decrease in cutting force of 28%, and a 7% decrease in surface roughness Ra, compared with the conventional flood process. Finally, research gaps and future directions for further applications of NPECs in the industry are presented.

An Experimental Study on Ultrasonic Vibration-Assisted Turning of Aluminum Alloy 6061 with Vegetable Oil-Based Nanofluid Minimum Quantity Lubrication

Minimum quantity lubrication (MQL) is a potential technology for reducing the consumption of cutting fluids in machining processes. However, there is a need for further improvement in its lubrication and cooling properties. Nanofluid MQL (NMQL) and ultrasonic vibration-assisted machining are both effective methods of enhancing MQL. To achieve an optimal result, this work presents a new method of combining nanofluid MQL with ultrasonic vibration assistance in a turning process. Comparative experimental studies were conducted for two types of turning processes of aluminum alloy 6061, including conventional turning (CT) and ultrasonic vibration-assisted turning (UVAT). For each turning process, five types of lubricating methods were applied, including dry, MQL, nanofluid MQL with graphene nanosheets (GN-MQL), nanofluid MQL with diamond nanoparticles (DN-MQL), and nanofluid MQL with a diamond/graphene hybrid (GN+DN-MQL). A specific cutting energy and areal surface roughness were adopted to evaluate the machinability. The results show that the new method can further improve the machining performance by reducing the specific cutting energy and areal surface roughness, compared with the NMQL turning process and UVAT process. The diamond nanoparticles are easy to embed on the workpiece surface under the UVAT process, which can increase the specific cutting energy and Sa as compared to the MQL method. The graphene nanosheets can produce the interlayer shear effect and be squeezed into the workpiece, thus reducing the specific cutting energy. The results provide a new way for the development of eco-friendly machining.

The machinability of titanium alloy thin-wall parts in cooling minimum quantity lubrication (CMQL) environments

The machining of thin-wall components made of titanium alloys is challenging because the poor machinability of the material leads to severe problems such as accelerated tool wear and poor surface quality, while the weak rigidity of the thin-wall structure results in unavoidable vibration and surface form errors. To address these issues, this paper investigated the mechanisms and performance of cooling minimum quantity lubrication (CMQL) in milling titanium thin-wall parts. To verify the efficiency of CMQL, different cooling/lubrication strategies, including conventional flood cooling, minimum quantity lubrication (MQL) and CMQL with different temperature levels, were investigated. The cutting force, tool wear state, chip formation, surface integrity, and surface form errors were compared and analysed in detail. The experiment results show that MQL is inadequate at higher spindle speeds due to its ineffective cooling capacity and weakened lubrication ability. In contrast, CMQL has demonstrated its feasibility and superiority in milling titanium thin-wall parts under all conditions. The outcomes indicate that a lower temperature level of CMQL is advantageous to producing better wear resistance and lower thermomechanical loads, and the CMQL (− 15 ºC) machining environment can remarkably improve the overall machining performance and control the surface form errors of the machined thin-wall parts. At the spindle speed of 3000 rpm, the surface roughness measured under CMQL (− 15 °C) condition is reduced by 16.53% and 23.46%, the deflection value is decreased by 54.74% and 36.99%, while the maximum thickness error is about 53.51% and 20.56% smaller in comparison to flood cooling and MQL machining. In addition, CMQL is an economical and sustainable cooling/lubrication strategy; the outcomes of this work can provide the industry with useful guidance for high-quality machining of thin-wall components.

Novel use of cryogenic cooling conditions in improving the machining performance of Al 8011/nano-SiC composites

The inclusion of nanoparticles makes the composite not only stronger but also lighter and highly resistant towards wear among many other positive attributes. However, the high hardness and abrasive characteristics of the composites make machining a formidable task. Hence to surmount these challenges, various coolant conditions have been entailed like dry machining, flood cooling, minimum quantity lubrication (MQL), and cryogenic (cryo) CO2 cooling. This investigation encompasses the influence of diverse coolant techniques during the machining of as casted aluminium with nano silicon carbide (Al/n-SiC) composite. This study further incites the analysis of the machining temperature, surface characteristics, flank wear, and chip morphology under each coolant techniques. The outcomes of this investigation furnish a comprehensive understanding of the impact of distinct coolant environments on the machining performance of Al/n-SiC composite. The cutting temperature under cryo-CO2 was found to be lowered by 41–47%, 15–21%, and 8–12% when compared to the usage of dry, flood, and MQL, respectively. The study unveils that cryo-CO2 cooling developed the lowest machining temperature, followed by MQL, flood cooling, and dry machining. Furthermore, cryo-CO2 cooling and MQL exhibited the best outcome in terms of flank wear and surface characteristics. The verdicts of this investigation suggest the use of cryo-CO2 cooling and MQL makes eloquent improvement in the machining performances of Al/n-SiC composites.

A review on minimum quantity lubrication (MQL) assisted machining processes using mono and hybrid nanofluids

PurposeBecause many cutting fluids contain hazardous chemical constituents, industries and researchers are looking for alternative methods to reduce the consumption of cutting fluids in machining operations due to growing awareness of ecological and health issues, government strict environmental regulations and economic pressures. Therefore, the purpose of this study is to raise awareness of the minimum quantity lubrication (MQL) technique as a potential substitute for environmental restricted wet (flooded) machining situations.Design/methodology/approachThe methodology adopted for conducting a review in this study includes four sections: establishment of MQL technique and review of MQL machining performance comparison with dry and wet (flooded) environments; analysis of the past literature to examine MQL turning performance under mono nanofluids (M-NF); MQL turning performance evaluation under hybrid nanofluids (H-NF); and MQL milling, drilling and grinding performance assessment under M-NF and H-NF.FindingsFrom the extensive review, it has been found that MQL results in lower cutting zone temperature, reduction in cutting forces, enhanced tool life and better machined surface quality compared to dry and wet cutting conditions. Also, MQL under H-NF discloses notably improved tribo-performance due to the synergistic effect caused by the physical encapsulation of spherical nanoparticles between the nanosheets of lamellar structured nanoparticles when compared with M-NF. Machining grade 4 titanium alloy by minimum quantity lubrication for enhanced sustainable manufacturing

AbstractMachining is a widely used class of industrial manufacturing operation, wherein cutting fluids play a vital role in terms of machining accurate dimensional quality objects due to their cooling, lubricant, and chip removal abilities. Although certain advanced cutting fluids have changed the manufacturing industry for the better, there are some environmental concerns associated with some of these fluids. The use and disposal of cutting fluids may be costly and subjected to stringent government laws. Hence, the ever-growing research conducted on environmentally friendly cutting fluids may lead to enhanced sustainable manufacturing. The aim of this investigation is therefore to investigate the viability of minimum quantity lubrication (MQL) during machining of titanium alloys with specific focus on the commercially pure grades (grade 4). A comparative study was conducted in order to establish the effects of different modes of lubrication, i.e., dry, wet, and MQL machining on titanium.

Performance evaluation of African star seed (chrysophyllum albidum) oil as a cutting lubricant in milling of ASTM A36 steel

ABSTRACT Due to the harmful effects that conventional mineral oils have on human health and the environment, vegetable oils are becoming more and more dominant as cutting fluids in metal-cutting operations. In terms of cutting temperature and surface roughness, this paper examines the comparative advantages of minimum quantity lubrication (MQL) with a cutting fluid based on vegetable oil to fully dry machining and MQL machining with mineral oil during the milling of ASTM A36 steel. MQL machining with African star oil performed significantly better than dry cutting and mineral oil due to a significant drop in cutting zone temperature that enabled favourable chip-tool interaction. The findings also showed that the surface finish improved significantly with the use of African star oil as a lubricant. African star oil can undertake the same tasks as foreign-made lubricants when it comes to the milling of ASTM A36 steel, as evidenced by its efficiency when compared to the common cutting lubricant.

Influence of the Viscosity of Nanofluids on Surface Roughness in End Milling of Nickel Alloys with Minimum Quantity Lubrication

Minimum Quantity Lubrication (MQL) using vegetable oils is considered a sustainable lubrication method, particularly for machining difficult-to-machine materials like nickel and titanium alloys. Although a significant influence of nanofluid viscosity on lubrication has been observed in MQL machining, as evidenced by limited literature, the influence of viscosity on MQL machining of difficult-to-machine materials like nickel alloys is yet to be established. This research aimed to study the influence of viscosity on the MQL end milling machining performance of Inconel 718 alloy. Three representative nanofluids were prepared using metallic (Cu), ceramic (Al2O3), and non-metallic (CNT) nanoparticles and palm oil. It was found that the CNT had a significant influence on viscosity at the same concentration, resulting in the highest viscosity of 433.2cP at 30oC. When the machining performance was investigated under different lubricating conditions (dry machining, flood cooling, and MQL), the viscosity of the nanofluids was observed to have a substantial influence on the machining performance. The CNT nanofluid with the highest viscosity penetrated the machining zone producing the lowest surface roughness with improved lubrication by 65.4% and 30.18% when compared with dry machining and flood cooling, respectively. The surface topography study confirmed the superior lubrication performance of CNT nanofluid. Overall, MQL milling with 0.5wt% nanoparticle concentration demonstrated effective machining performance when compared with dry machining and flood cooling.

Experimental investigation on CNC turning of SS304 using nano particle based minimum quantity lubrication

Stainless steel 304 has excellent mechanical qualities, good fatigue resistance, and resistance to oxidation. Additionally, the turning of SS304 under MQL needs to be addressed. This work aims to evaluate the machinability study using carbide cutting inserts and nanoparticle-assisted MQL on CNC turning. As a methodology, Response Surface Methodology, Box Behnken Design, and response surface optimization were used. Based on the fitted regression model, a 3D plot was used to analyse the collected machining data. Researchers have been attracted to nano fluids over the last decade due to their improved thermal conductivity and heat extraction capability. The current study creates a new nanofluid by adding HBN nano particles in cutting fluid. Likewise, its machining performance is assessed while turning an SS304 workpiece utilising the minimum quantity lubrication (MQL) technique based on nanoparticles. Additionally, the outcomes are examined with MQL with conventional cutting fluid and dry machining. The experimental study clearly shows that HBN nano fluid performs better than conventional cutting fluid with MQL and Dry machining in terms of surface roughness, tool wear, Flank Wear.

Characteristics of Hybrid Nanolubricants for MQL Cooling Lubrication Machining Application

Efficient and effective lubricants have great application prospects in the manufacturing industries. Minimum quantity lubrication (MQL) machining with low flow rate of nanolubricants is investigated for cooling and lubrication during the process. This paper investigates the characterization of graphene-mixed aluminium oxide (G-Al2O3) hybrid nanomixture spent lubricants for MQL machining purposes. The main advantage of this method is to reduce the disposal lubricants to develop high-performance cooling-lubrication by using nanolubricants of G-Al2O3 nanoparticles in different volume composition ratios at a constant 1.0% volume concentration in a base liquid mixture of 40% spent lubricants. Before conducting the measurements of the nanolubricants’ thermal conductivity and dynamic viscosity, the nanolubricants were homogenous and stable. The tribological performance of all ratios was evaluated by using a four-ball wear tribotester machine. The thermal conductivity peak value for the G-Al2O3 hybrid nanolubricant was obtained and the highest enhancement, up to 29% higher than the base liquid solution, was obtained. The dynamic viscosity variation for all ratios was lower than the 40:60 ratio. The properties enhancement ratio suggests that G-Al2O3 hybrid nanolubricants with 1.0% volume concentration aid in the heat transfer, especially for ratios of 60:40 and 20:80. The lowest coefficient of friction (COF) for a ratio of 60:40 was obtained to be 0.064, with 45% enhancement as compared to the base liquid solution. In conclusion, optimum ratios for G-Al2O3 hybrid nanolubricants were determined to be 20:80 and 60:40. Regarding the properties enhancement ratio, the combination of enhanced thermophysical and tribological properties had more advantages for cooling lubrication application.

Comparative life cycle analysis of environmental and machining performance under sustainable lubrication techniques

One of the issues confronting manufacturers is the requirement for establishing sustainable production methods, which poise between economic feasibility and ecological preservation. Alternative sustainable cutting fluid methods must be developed since the traditional lubricants employed in machining operations are unsustainable from the environmental impact point of view. The balance between energy-production demand and quality-productivity is required for sustainable production. In this respect, this research studies the tool life, machining efficiency, energy consumption, and carbon emission under dry, flood machining, and minimum quantity lubrication machining. This study comprises two parts: evaluation of machining characteristics in terms of tool life, machining efficiency, energy consumption, and carbon emission, and the life cycle assessment (LCA) of inventories used during machining experimentation. The outcomes of this novel work revealed an increase of 42% and 61% in tool life at a cutting speed of 185 ​m/min under flood and MQL media than dry machining. At a cutting speed of 185 ​m/min in three different lubricating conditions, the percentage increase in the efficiency was 31%, and 28% for dry, flood, and MQL machining. In MQL machining, due to more uniform lubrication than flood machining, energy usage decreases by 38%, 32%, and 27% at the rate of metal removal of 93.67, 131.68, and 152.36 ​mm3/min. Also, A decrease in CO2 emissions of 16%, 21%, and 18% was attained in MQL machining than flood machining at 185, 215, and 245m/min cutting speeds. Furthermore, this also compares life cycle inventory analysis in dry, flood, and minimum quantity lubrication. Gate-to-gate approach methodology adopted for LCA analysis of system boundaries and functional unit to examine the environmental impression through ReCipe 2016, Endpoint (H) methodology. Sustainable assessment through life cycle analysis determined that dry and mist machining are more sustainable than wet machining.

Lubrication Performance and Mechanism of Electrostatically Charged Alcohol Aqueous Solvents with Aluminum–Steel Contact

Alcohol aqueous solvents were prepared by individually adding n-propanol, isopropanol, 1,2-propanediol, and glycerol to deionized water for use as lubricants for the electrostatic minimum quantity lubrication (EMQL) machining of aluminum alloys. The tribological characteristics of those formulated alcohol solvents under EMQL were assessed using a four-ball configuration with an aluminum–steel contact, and their static chemisorption on the aluminum surfaces was investigated. It was found that the negatively charged alcohol lubricants (with charging voltages of −5 kV) resulted in 31% and 15% reductions in the coefficient of friction (COF) and wear scar diameter (WSD), respectively, in comparison with those generated using neutral alcohol lubricants. During the EMQL, static charges could help dissociate the alcohol molecules, generating more negative ions, which accelerated the chemisorption of those alcohol molecules on the aluminum surfaces and thereby yielded a relatively homogeneous-reacted film consisting of more carbon and oxygen. This lubricating film improved the interfacial lubrication, thus producing a better tribological performance for the aluminum alloys. The results achieved from this study will offer a new way to develop high-performance lubrication technologies for machining aluminum alloys.

A review on the role of nanoparticles in MQL machining

The role of cutting fluid is significant for removing heat from machining zone, providing lubrication and chip removal process in the metal cutting operation. The green machining is achieved by using vegetable oil based minimum quantity lubrication (MQL) to reduce the environmental effect of cutting fluid. Adding nanoparticles on the base fluid of MQL system greatly improves the lubricating performance. In the current study, comprehensive review of various machining process under nanofluid MQL (NMQL) system has been discussed. To carry out the review, various studies on NMQL under four categories of machining process such as milling, grinding, turning and drilling in the recent four years have been considered. This article addresses the recent trends in the utilization of various nanoparticles and measuring the output performance parameters to the researchers on MQL system.

Influence of hexagonal boron nitride additive nanocutting fluid on the machining of AA6061-T6 alloy using minimum quality lubrication

The extravagant usage of cutting fluid affects the environment and operator's health badly. Therefore, a well-established cooling technique minimum quantity lubrication was used in the present investigation in which environment-friendly cutting fluid based on soya bean oil was used. The investigation of the machining performance of soya bean oil-based hexagonal boron nitride nanofluid under minimum quantity lubrication during the milling of aluminum alloy AA6061-T6 was carried out to optimize the machining parameters for minimizing the cutting force and surface roughness. The machining results are further analyzed using Taguchi single-objective optimization, regression and Analysis of Variance (ANOVA), and multi-response optimization using Desirability Function Analysis (DFA). Furthermore, the mathematical models are developed for cutting force and surface roughness for milling under minimum quantity lubrication using regression analysis, and the models are found to be significant with minimum error. The nanofluid with 0.25 wt% nanoparticle concentration yielded minimum force and surface roughness at optimized machining parameters of 100 m/min, cutting speed, and 400 mm/min feed rate. However, the soya bean-based hexagonal boron nitride nanofluid minimum quantity lubrication machining yields better results than the flood-cutting condition.

Optimisation on the Performance of Bubble-Bursting Atomisation for Minimum Quantity Lubrication with Vegetable Oil Using Computational Fluid Dynamics Simulation

Sustainable and green machining technologies have become a welcomed topic in the manufacturing industries. One of the emerging sustainable technologies is minimum quantity lubrication (MQL). In this study, the optimisation and study of the bubble-bursting atomisation system applied to MQL machining is carried out through the computational fluid dynamics (CFD) simulation approach. Vegetable oil is selected as the cooling lubricant in this study. The performance of the bubble-bursting atomisation system is improved by alternating air inlet velocity and the gap distance between the inlets of bubble production. A velocity of 0.1 ms−1 is suitable for the air at the inlets for the bubble production, whereas 10 ms−1 is suitable for the velocity of the air at the inlet, where the droplets of vegetable oil are guided to the nozzle. Besides that, a 50 mm gap distance between the air inlets for the production of bubbles is able to avoid the occurrence of bubble coalescence. Under these conditions, optimal bubble sizes of 2–3 mm can be achieved, with a higher probability of nano-sized droplets being present in these ranges. Furthermore, a higher rate and smaller size of vegetable oil droplets escaping the atomisation chamber and reaching the machining zone will be generated. Thus, the performance of the MQL machining can be improved.

Machinability performance investigation in CNC turning of Ti–6Al–4V alloy: Dry versus iron-aluminium oil coupled MQL machining comparison

Ti–6Al–4V is the largest useable titanium grade alloy in various engineering components due to its superior inherent properties like high strength to weight ratio, highly corrosive resistance, ability to withstand high temperature, etc. But machining of this alloy is found to be challenging because of having lesser thermal conductivity, highly chemical sensible, more sensitivity in work hardening and low young's modulus. However, the current study offers the use of novel and environment pleasant lubricants like iron aluminium oil with minimum quantity lubrication (MQL) concept to machine this alloy using a low budget hard tool (uncoated carbide) and the performance was compared with dry machining. Severe abrasion, adhesion, diffusion, and chipping were the main cause of tool failure in both cooling strategies. The tool life in MQL was traced to be 280% greater than the dry condition at the same turning parameters. Compared to dry turning, lower tool vibration and superior surface quality were obtained in MQL. The MQL assisted turning exhibited 12.38% lower costs than dry. Overall, with the use of an uncoated carbide tool, the turning of Ti–6Al–4V alloy in MQL was found to be more precise and more economical than dry and recommended for mass production works.
