Out-of-phase thermomechanical fatigue of a single crystal Ni-base superalloy

The present work studies the out-of-phase thermomechanical fatigue (OP-TMF) behavior of the precisely oriented [001] single crystal Ni-base superalloy ERBO/1 (CMSX-4 type). The OP-TMF tests are performed between minimum and maximum temperatures of 1023 and 1223 K and a cyclic mechanical strain amplitude of ±0.5 %. In accordance with previous findings, the present study confirmed that isothermal low cycle fatigue (LCF) tests at 1023 and 1223 K show significantly longer fatigue lives than the OP-TMF tests, specimens with rougher surfaces fail earlier than polished specimens and deformation bands and cracks form in the specimen surface. Two new results were obtained: First, when comparing OP-TMF cycles with fast cooling (tensile part of cycle) and fast vs. slow heating (compressive part of cycle) one finds that the slower heating/compressive cycle is more damaging. Second, analytical scanning electron microscopy of the flanks of an OP-TMF crack allows to study the diffusion-controlled growth kinetics of the oxide and the underlying zone, which is depleted by the oxide forming elements. These results are discussed in the light of the microstructural, mechanical and chemical results of the present study considering previous work on OP-TMF of superalloy single crystals (SXs).

Thermomechanical and isothermal fatigue properties of MAR-M247 superalloy

Thermomechanical low-cycle fatigue (TMF) tests were performed on polycrystalline cast nickel-based superalloy MAR-M247 under in-phase (IP) and out-of phase (OP) loading in the temperature range of 500–900 °C. A constant heating and cooling rate of 5 °C.s−1 was selected. Furthermore, isothermal low-cycle fatigue (ILCF) tests with the same cycle period as TMF cycle were carried out at the maximal temperature of TMF cycle (900 °C). All tests ran under strain control and fully reversed cycle on solid cylindrical specimens in laboratory air. High resolution scanning electron microscopy and transmission electron microscopy were utilized to characterize the damage mechanism occurring during TMF and ILCF loading. The cyclic deformation and lifetime behaviour as well as damage mechanisms dependent on loading regime were examined. Results show that the TMF loading has a detrimental effect on the lifetime of MAR-M247. Lifetime reduction is most significant under IP loading. The fracture surfaces are characterized by typical striation fields, where the largest spacing between striations was observed for IP loading with prevailing intercrystalline cracking followed by OP and isothermal ILCF loading with transcrystalline crack propagation. To improve discussion of obtained results, experimental data were compared with damage and life prediction models.

Planar-Biaxial Thermo-mechanical Fatigue Behavior of Nickel-Base Superalloy Inconel 718 Under Proportional Loading

The planar-biaxial thermo-mechanical fatigue behavior of nickel-base superalloy Inconel 718 was studied for selected proportional loading conditions, in particular biaxial strain ratios of 1.0, 0.6, and − 1.0. The cyclic temperature loading with minimum and maximum temperatures of 400 °C and 630 °C and a duration of 250 seconds was either In-Phase or Out-of-Phase to the mechanical axes. Besides the multiaxial tests, uniaxial thermo-mechanical fatigue tests were conducted In-Phase and Out-of-Phase with the same temperature cycle and cycle duration. The performed thermo-mechanical fatigue tests were analyzed regarding the deformation and lifetime behavior and compared with high-temperature isothermal low-cycle fatigue tests from a previous work of the authors. On the side of the lifetime description, a strain- and a stress-based approach were presented. For the planar-biaxial tests, the crack initiation mechanism and crack paths were shown.

Modelling of Strain-Controlled Thermomechanical Fatigue Testing of Cast AlSi7Cu3.5Mg0.15 (Mn, Zr, V) Alloy for Different Aging Conditions

Thermomechanical fatigue loadings (TMF) applied on components in a certain temperature range with a variable state of stress (tensile and/or compression) produce a localized concentration of plastic strains that results in crack initiation and propagation. The time evolution of plastic strains must be known a priori to predict the lifetime of a part submitted to TMF loadings, which requires an extensive campaign of mechanical characterization conducted at different temperatures and aging conditions. Such a campaign was proposed for the aluminum alloy AlSi7Cu3.5Mg0.15 (Mn, Zr, V), which is recognized as being creep resistant. Combined isothermal low-cycle fatigue and isothermal creep tests were performed on this alloy to determine the constitutive parameters based on the Lemaître and Chaboche (LM&C) viscoplastic model. These laws were implemented within the finite element simulation software (Z-set) to model the response of the alloy to a thermomechanical fatigue test. The results of TMF Z-Set simulations, using the LM&C model adapted for two aging conditions, were then compared with results obtained from “Out of Phase” thermomechanical fatigue testings (OP-TMF) performed on a Gleeble 3800 machine. The modelling of the OP-TMF test revealed the complexity of the mechanical behavior of the material induced by the temperature gradient prevailing along with the cylindrical specimen. It was found that a better prediction of the evolution of plastic strains requires taking into account a larger range of plastic strain rates conditions for the determination of the constitutive law and eventually includes the role of the microstructure in the evolution of the material behavior, starting first with the yield stress.

Experimental characterization of the short crack growth behavior of a ductile cast iron (DCI GJS-500) affected by intergranular embrittlement at temperatures nearby 400 [formula omitted

In this investigation, the fatigue and crack growth behavior of the ductile cast iron material (DCI) GJS-500 was experimentally characterized by performing isothermal low cycle fatigue (LCF) tests, out-of-phase thermomechanical fatigue (OPTMF) tests as well as low cycle fatigue tests combined with the replica testing method (LCF-R) within the temperature range RT–500 °C. The studied material exhibits an embrittlement at temperatures nearby 400 °C, leading to a significant higher fatigue crack growth rate and a reduced lifetime, when compared with RT and 500 °C. A possible explanation for the observed higher fatigue crack growth rate coupled with a significant lifetime reduction, is intergranular embrittlement.

Influence of Grain Orientation Distribution on the High Temperature Fatigue Behaviour of Notched Specimen Made of Polycrystalline Nickel-Base Superalloy

Two different material batches made of random and textured orientated polycrystalline nickel-base superalloy René80 were investigated under isothermal low cycle fatigue tests at 850 °C for a notched specimen geometry. In contrast to a smooth specimen geometry, no significant improvement in fatigue behaviour of the notched specimen could be observed for the textured material. Finite element simulations reveal an area along the notch where high stiffness evolves for the textured material, which lead to nearly similar shear stresses in the slip systems compared to a random orientation distribution and therefore to no distinct differences in the lifetime.

Constitutive model of an additively manufactured ductile nickel-based superalloy undergoing cyclic plasticity

In this paper, a transversely isotropic elasto-plastic model based on the multilinear Ohno-Wang model was developed to simulate the cyclic behaviour of an additively manufactured ductile nickel-based superalloy. The transverse isotropy was taken into account by the incorporation of a structural tensor in the modelling framework. To calibrate the model, a number of uniaxial isothermal low-cycle fatigue tests were carried out on smooth specimens manufactured in three different orientations with respect to the building platform. The test specimens were subjected to different strain ranges and load ratios, as well as four different temperatures, namely room temperature, 400 °C, 500 °C and 600 °C. By using a cycle jumping procedure, where the material properties are changed from virgin parameters to mid-life parameters, the mid-life behaviour, commonly used for fatigue life predictions, of the concerned material could be simulated with good agreements to the performed experiments. To validate the results, the maximum and minimum stress, as well as the plastic strain range and hysteresis area from the simulated mid-life hysteresis loops were compared to the values obtained from the experiments.

Low cycle fatigue life modelling using finite element strain range partitioning for a steam turbine rotor steel

Materials made for modern steam power plants are required to withstand high temperatures and flexible operational schedule. Mainly to achieve high efficiency and longer components life. Nevertheless, materials under such conditions experience crack initiations and propagations. Thus, life prediction must be made using accurate fatigue models to allow flexible operation. In this study, fully reversed isothermal low cycle fatigue tests were performed on a turbine rotor steel called FB2. The tests were done under strain control with different total strain ranges and temperatures (20 °C to 625 °C). Some tests included dwell time to calibrate the short-time creep behaviour of the material. Different fatigue life models were evaluated based on total life approach. The stress-based fatigue life model was found unusable at 600 °C, while the strain-based models in terms of total strain or inelastic strain amplitudes displayed inconsistent behaviour at 500 °C. To construct better life prediction, the inelastic strain amplitudes were separated into plastic and creep components by modelling the deformation behaviour of the material, including creep. Based on strain range partitioning approach, the fatigue life depends on different damage mechanisms at different strain ranges at 500 °C. This allows for the formulation of life curves based on either plasticity-dominated damage or creep-dominated damage. At 600 °C, creep dominated while at 500 °C creep only dominates for higher strain ranges. The deformation mechanisms at different temperatures and total strain ranges were characterised by scanning electron microscopy and by quantifying the amount of low angle grain boundaries. The quantification of low angle grain boundaries was done by electron backscatter diffraction. Microscopy revealed that specimens subjected to 600 °C showed signs of creep damage in the form of voids close to the fracture surface. In addition, the amount of low angle grain boundaries seems to decrease with the increase in temperature even though the inelastic strain amplitude was increased. The study indicates that a significant amount of the inelastic strain comes from creep strain as opposed of being all plastic strain, which need to be taken into consideration when constructing a life prediction model.

LCF/TMF Model Based Approach for the Prediction of Fatigue Life of Components in Lightweight Automotive Engines

The life prediction of mechanical components in presence of Thermo-Mechanical Fatigue (TMF) is a crucial issue of the design activity. In the combustion engine, that action looks rather difficult because of a superposition of several damage phenomena. Some TMF models are currently available in the literature, but they include many parameters, whose calibration usually requires an onerous testing activity. Therefore, industry requires an assessment of those techniques, to be implemented through some simplified and reliable procedures. In this paper, the prediction of TMF life of a lightweight engine component is based on a new procedure, exploiting the isothermal Low-Cycle Fatigue (LCF) and creep tests, some theoretical approaches applied to TMF and numerical modeling. The A356 Aluminum Alloy is analyzed, as an example of strategic material used to design the new automotive lightweight engines. The calibration of TMF models based on the isothermal LCF and creep tests was found reliable. The fatigue life prediction looks compatible with some preliminary experimental results. Therefore, the proposed approach is suitable to simplify the design procedure, to decrease costs, especially related to testing, and to perform a preliminary trade-off activity of the engine layout.

Isothermal and thermomechanical fatigue behaviour of type 316LN austenitic stainless steel base metal and weld joint

Thermomechanical fatigue (TMF) studies were carried out on type 316 LN austenitic stainless steel (SS) base metal (BM) and its weld joint (WJ) with a temperature interval of 623–873 K under in-phase (IP) and out-of-phase (OP) combinations of mechanical strain and temperature. Tests were performed under mechanical strain control mode using the strain amplitudes in the range, ±0.25% to ±0.6%. Besides, isothermal low cycle fatigue (IF) tests were also conducted on the weld joint at 873 K. TMF cycling resulted in a slightly higher cyclic stress response (CSR) compared to IF loading for the weld joint. The IP TMF cycling yielded a higher plastic strain amplitude in comparison to OP TMF for both the base metal and the weld joint. Cyclic life of the weld joint is found to be inferior to that of the base metal. The fatigue lives exhibited by the base metal and the weld joint varied in the following sequence: IP TMF < IF < OP TMF. Preferential crack initiation in the weld region owing to embrittlement of transformed δ-ferrite was noticed with an increase in the mechanical strain amplitude under both TMF and IF cycling conditions. Crack initiation and propagation generally occurred in transgranular mode under IF and OP TMF and mixed (trans-plus intergranular) mode under IP TMF cycling. Electron back scattered diffraction (EBSD) measurements were employed to investigate the substructural development in terms of local misorientation distribution, inverse pole figure (IPF) maps and boundary dislocation density (ρ) in the weld metal region, under IF and IP TMF cycling. The dislocation density was found to decrease for both IF and IP TMF cycling compared to the as-welded condition, with the decrease being higher for IF cycling. The TMF data generated for the type 316LN SS base metal and weld joint at different strain ranges in the present study clearly demonstrated a lack of conservatism associated with the current design practice which is based on the IF data at the maximum temperature (Tmax) of the service cycle.

Thermal cycling effects on the creep-fatigue interaction in type 316LN austenitic stainless steel weld joint

Thermomechanical fatigue (TMF) tests under in-phase temperature-mechanical strain combination were performed on a type 316 LN austenitic stainless steel weld joint using temperature ranges of 573–823 K, 623–873 K and 673–923 K employing a mechanical strain amplitude (Δεmech/2) of ±0.4%. Isothermal low cycle fatigue (designated as IF) tests were also carried out at the maximum temperatures (Tmax) of TMF cycling. The interaction of creep deformation with IF and TMF cycling was assessed by incorporating hold periods of 1 min and 5 min at the maximum tensile strain. TMF cycling resulted in considerably lower lives compared to IF, with the life reduction being more significant under hold conditions. Further, a clear difference in the cyclic stress response (CSR) was observed between creep-TMF and creep-IF cycling, depending on the hold duration and temperature range. The contribution of creep deformation to the overall damage was found to be higher under TMF compared to IF cycling at the Tmax. The observed variations in the cyclic lives under IF and TMF cycling with and without hold times were explained on the basis of the dominant fracture mechanisms identified through detailed microstructural characterization of the crack initiation and propagation modes. The extent of intergranular damage was seen to increase with an increase in the temperature range and the hold period. The role of oxidation in the development of damage was observed to be different under creep-TMF and creep-IF cycling. Numerous grain boundary microvoids and their inter-linkages caused enhanced crack propagation under creep-TMF, compared to creep-IF cycling. A comparison of the deformation behaviour, cyclic life and damage developed in the material under IF and TMF suggested that the performance of the weld joint under TMF cycling cannot be satisfactorily represented through IF tests at the Tmax.

Towards a temperature dependent and probabilistic lifetime concept for nodular ductile cast iron materials undergoing isothermal and thermo-mechanical fatigue

In this investigation, the fatigue behaviour of a ductile cast iron with high content of silicon and molybdenum, was experimentally characterized by performing isothermal low cycle fatigue (LCF) tests as well as out-of-phase thermomechanical fatigue (OPTMF) tests within the temperature range RT – 500 °C. The studied material shows an embrittlement at temperatures nearby 400 °C. A possible explanation for the observed lifetime reduction is intergranular embrittlement (IE). A mechanism based lifetime model is proposed for assessing the lifetime. The model is based on the assumption that the crack advance per cycle is correlated with the cyclic crack tip opening displacement (ΔCTOD) attributed to the crack tip blunting caused by accumulation of plastic and creep deformations ahead of the crack tip. Intergranular embrittlement is accounted for by introducing a temperature and strain rate dependent prefactor in the crack growth law, which only acts in a certain temperature range. The model is calibrated for a GJS material and successfully applied to predict the lifetime of this material when undergoing isothermal and non-isothermal mechanical loadings. A probabilistic interpretation of the scatter of the investigated material is presented in conjunction with the random nature of the initial defect size distribution.

Small-scale specimen testing for fatigue life assessment of service-exposed industrial gas turbine blades

Service-exposed industrial gas turbine blades made from conventionally cast nickel-base superalloy IN738 were investigated in order to study the effect of service-induced microstructural changes on the tensile and cyclic material properties. Optical microscopy and scanning electron microscopy were used for the microstructural characterization of the gas turbine blades. The microstructural examinations showed a degraded microstructure in the airfoil section, such as γ′ coarsening, MC carbide decomposition as well as M23C6 carbide formation. Uniaxial tensile and isothermal low cycle fatigue tests were carried out at 850°C using small-scale specimens manufactured from the blade root and airfoil section. The service-induced microstructural changes in the airfoil section yielded to a reduction of the tensile properties. Furthermore, a lower fatigue life of airfoil specimens compared to the blade root specimens was observed. Based on the determined fatigue data the residual fatigue life of the gas turbine blades was estimated. Finally, the fatigue crack paths were studied by optical microscopy.

Thermo-Mechanical and Isothermal Low-Cycle Fatigue Behavior of Type 316L Stainless Steel in High-Temperature Water and Air

Two unique facilities for isothermal low-cycle fatigue (LCF) and in-phase (IP) or out-of-phase (OP) thermo-mechanical fatigue (TMF) testing of tubular specimens under boiling water reactor (BWR) and pressurized water reactor (PWR) coolant conditions were set up and successfully tested. The systems allow both strain- and stress-controlled fatigue experiments with very small strain amplitudes or complex stress/strain profiles with superimposed rather rapid temperature changes (100°C to 340°C) under flowing conditions. The present article introduces the new test facility and briefly discusses the first results of these experiments. In contrast to air, a strong effect of temperature on LCF and TMF lives was observed in deoxygenated and hydrogenated high-temperature water environment, where both lives decrease with increasing temperature above 100°C. Cyclic deformation and lifetime of Alloy 617B during isothermal low cycle fatigue

Isothermal low cycle fatigue tests are carried out on the nickel-base Alloy617B in the solution-annealed, stabilized and long-term aged conditions at temperatures between room temperature and 900°C. In addition, fatigue microcrack growth is measured using the replica technique. Transmission electron microscopy studies suggest that the observed differences in cyclic hardening between the different heat treatments result from the precipitation of fine carbides. Scanning electron microscope observations indicate a change in fracture mode for the solution-annealed and long-term aged material with temperature. The Chaboche model is able to describe the time and temperature dependent cyclic plasticity of the three material conditions. The measured lifetimes and crack growth rates can be described using a fracture mechanics based lifetime model. However, the data for room temperature and for temperatures above 400°C fall into two different scatter bands due to differences in crack growth rates.

A new ferritic stainless steel with improved thermo-mechanical fatigue resistance for exhaust parts

Over the past few years, car manufacturers have been considering ever higher service temperatures for the engine in order to comply with the constraints of depollution standards. The requirements in terms of exhaust gas temperature could easily reach and overtake the limits of common stainless steel grades used for such applications in the coming years.A new ferritic stainless steel – named K44X – with increased high temperature resistance has therefore been developed to withstand service temperature up to 1000 °C. K44X belongs to EN 1.4521 and AISI 444 classifications and is composed of approximately 19% Cr, 2%Mo and 0.6% Nb. This specific composition leads to better mechanical properties, higher creep and fatigue resistance than EN 1.4509, while keeping comparable weldability and formability. Its coefficient of thermal expansion is lower in comparison to austenitic stainless steel grades and its resistance to cyclic oxidation is improved significantly.High-temperature properties (mechanical properties, creep, cyclic oxidation resistance, and high cycle fatigue) of K44X are presented in this paper and compared with common ferritic and austenitic stainless steels used in the hot end of exhaust lines. A thermal fatigue test – designed to reproduce exhaust manifold service conditions – has also been carried out with the highest temperatures of the cycle in the range of 850–1000 °C. The results of these thermal fatigue tests were compared with the above-mentioned stainless steels. A thermal fatigue damage criterion was then identified based on these experimental results and using a cyclic behaviour law obtained from isothermal low cycle fatigue tests.

Additionally, damage parameters were applied to assess the mean stress development during cycling and the different maximum stresses during IP and OP TMF testing. The Smith–Watson–Topper damage parameter is proposed for the assessment of fatigue life prediction because this parameter provides reasonable trends over the entire lifetime. Nevertheless, LCF and TMF cannot be combined in a single model.

Cyclic deformation and lifetime of Alloy 617B during thermo-mechanical fatigue

Different heats of the nickel-base Alloy 617B are tested under in-phase and out-of-phase thermo-mechanical fatigue (TMF) conditions at temperatures between 50 and 900 °C. During one of the TMF tests the growth of microcracks is observed using the replica technique. After the tests, some of the specimens are inspected by scanning electron microscopy in order to analyse the prevailing damage mechanisms compared with those observed in isothermal low-cycle fatigue (LCF) tests. In addition, a Chaboche-type model and a fracture-mechanics-based lifetime model are employed to describe the cyclic viscoplastic deformation and fatigue lifetime. The Chaboche model adjusted to isothermal data is found to reasonably predict the cyclic viscoplastic behaviour of thermo-mechanically loaded specimens. Lifetime data of TMF tests fall into a common scatter band with LCF tests at temperatures above 400 °C if the test results are analysed based on the introduced lifetime model.

Analysis of weld-cracking and improvement of the weld-repair process of superplastic forming tools

Superplastic forming (SPF) dies are generally made of using heat resistant cast steels, which are very sensitive to weld cracking. In order to improve the weld-repair process of such dies to prevent weld-cracking, the microstructure and the mechanical behaviour of a typical heat-resistant cast steel was first studied, using isothermal low-cycle fatigue tests and in situ tensile tests. The welding behaviour of such steel was also investigated, using a shielded metal arc welding (SMAW) process and welding conditions similar to those employed for weld repair industrial dies. The comparison of the aspect of weld-cracking with the fracture mechanisms observed at room temperature or during isothermal low-cycle fatigue tests suggests a similar brittle failure mechanism, due to the presence of large interdendritic carbides in the cast steel. The melting of the cast steel surface using a gas tungsten arc welding (GTAW) process allowed to refine the primary carbides, and then to reduce the weld-cracking sensitivity. The refining method with GTAW before welding has been successfully tested to weld-repair a sample representative of SPF dies, and is recommended for subsequent repairs of such dies.
